Overland Vehicle Repair and Claim Documentation

Short answer

Every bolt on changes the repair. Armor and racks hide impact load paths, and aftermarket suspension alters geometry, so we measure before we quote anything.

Overland and adventure vehicles are heavily modified, and every modification changes how impact energy travels and how a claim gets valued. We repair the structure, refit or replace armor and racks, correct suspension geometry, and document the aftermarket build with receipts so it is not written off.

An overland rig is the hardest vehicle in our shop to estimate accurately, and it is not close. A stock truck has a known crush structure. A truck with a steel front bumper, a winch, sliders, a bed rack, a flatbed camper and 3 inches of lift has a load path nobody has ever tested. The bumper does not deform, so the energy goes into the frame horns instead, and the visible damage understates the real damage by a wide margin.

The second problem is valuation. Somebody has $45,000 of parts and labor bolted to a $30,000 truck. Carriers do not automatically cover that, and the ones that do require it to be scheduled or documented. We have watched too many owners discover after an incident that their policy considers the armor and the camper to be worth nothing.

We do this work in shop at 23281 La Palma Ave in Yorba Linda, about 45 minutes from San Clemente. No mobile or field service. If your rig is not drivable after a trail incident, get it towed here rather than to a general body shop that will quote the bumper and miss the frame.

Armor and Racks Change Where the Damage Goes

A factory bumper and crush can are designed to absorb energy and deform. A quarter inch steel bumper mounted directly to the frame horns is designed to not deform, which means the energy has to go somewhere else, and where it goes is into the frame, the mounts and occasionally the cab structure. On a low speed hit, a stock truck shows a crumpled bumper and nothing else. An armored truck shows a scratched bumper and a bent frame horn.

The same principle applies to racks. A bed rack or a roof rack bolted through a bed rail or a roof channel transmits a rollover or branch strike load into structure that was never intended to carry it. We measure the frame and the mounting points on every armored rig that comes in after an impact, regardless of how minor it looks, because the visible evidence on these vehicles is close to useless as a guide.

Frame horn and mount deflection
Measured against factory specification on any impact involving a rigidly mounted bumper or winch plate. Deflection here is common, hard to see and expensive to leave uncorrected.
Rack mounting structure
Bed rail, roof channel and cab mount points inspected for pulled threads, cracked welds and deformed sheet metal after any rollover, branch strike or heavy load event.
Suspension geometry
Lifted and long travel setups change caster, camber, pinion angle and steering geometry. After a hit these have to be reset to the aftermarket specification, not the factory one.
Slider and rock damage
Rocker sliders transmit impact into the pinch weld and floor pan. Crushed pinch welds and buckled floor pans are routine on rigs that have been used hard and rarely reported.
Composite and flatbed campers
Camper to bed or camper to flatbed mounting hardware, corner jacks and the camper structure itself all need separate inspection from the truck they sit on.

Your Build Is Only Worth What You Can Prove

Bring us the folder. Receipts, order confirmations, installer invoices, part numbers and photographs of the rig before the incident. That folder is the single strongest predictor of whether an overland claim gets paid properly, and it matters more than anything we do on the estimate. A carrier will pay for a documented ARB bumper, a Warn winch and a documented suspension kit. It will not pay for described modifications.

If you do not have that folder, build it now, before something happens. Photograph the rig from eight angles annually, keep a running spreadsheet of parts and installed cost, and ask your agent in writing whether your policy schedules aftermarket equipment and at what limit. That last question has saved several of our customers a five figure loss, and it takes one email.

Receipts and part numbers
The specific brand and model matters. A generic line saying front bumper gets valued at the cheapest available option, while a documented part number gets valued at what you actually paid.
Installation labor
Labor to install armor, drawers, wiring and racks is real value and is frequently omitted entirely from a first estimate. Installer invoices are the way to recover it.
Annual photographs
Eight angles plus interior and undercarriage, dated, stored somewhere other than the vehicle. Photographs taken after an incident cannot prove what existed before it.
Scheduled equipment endorsement
Ask your carrier in writing whether aftermarket equipment is covered and to what limit. Many policies cap it low or exclude it, and you want to know that before you need it.

Trail Damage and Collision Are Not the Same Claim

Damage from trail use occupies an awkward position. A rock strike on a skid plate, a branch down the side of the body, a stuck recovery that twisted a rear bumper: these may or may not be covered depending on your policy language and how the loss is described. Some carriers treat off road use as an excluded activity. Others cover it as collision. The wording of your initial report to the carrier matters more than most owners realize.

We do not coach anybody on what to tell an insurer, and we will not describe damage as something other than what it is. What we will do is document what we actually find with photographs and measurements so the file reflects reality. In practice many trail incidents end up as customer pay work, and we quote those the same way, with a line item plan and no surprises.

The Repairs These Rigs Actually Need

Frame and structural correction is the big one, along with welding repair to bumpers, racks, drawers and flatbeds that cracked at a weld or a mount. Body work on panels that took a branch or a rock. Suspension correction and alignment to the aftermarket specification. Camper and habitat repair on flatbed and pop top units, including the seals and mounting hardware that always loosen after washboard roads. Electrical repair on the dual battery, solar and lighting circuits that inevitably get added on.

Fabrication is a big part of it. Most overland hardware is either discontinued or produced in small batches by a company that no longer exists, so the practical repair is often to make the part or modify a similar one. We keep welding and metal forming in house for exactly this reason, and fabricated repairs get documented so the next shop knows what they are looking at.

What This Costs at Our Posted Rates

Body and paint labor is posted at $210 per hour. Mechanical and electrical is $260 per hour. Diagnostics run $285 per hour with a one hour minimum that is credited back against an authorized repair. Ranges below reflect jobs we have actually completed.

Questions We Get Asked

The bumper barely got scratched. Why are you talking about the frame?

Because a rigidly mounted steel bumper does not absorb energy the way a factory bumper does. It passes the load straight into the frame horns and mounts. On these rigs a light looking impact regularly produces measurable frame deflection, and the scratch on the bumper tells you almost nothing. We measure rather than guess.

Will my insurance cover my armor, racks and camper?

That depends entirely on your policy and your documentation. Many policies cap aftermarket equipment coverage low or exclude it. Ask your carrier in writing what the limit is before you need it. Then keep receipts, part numbers, installer invoices and dated photographs, because without those an adjuster has no basis to pay for the build.

Can you fabricate a part that is no longer made?

Usually yes. A lot of overland hardware came from small builders who are gone, so making the part is often faster and cheaper than hunting one. We fabricate mounts, brackets, bumper sections and rack components in house, and we document the material and the weld detail so a future shop or inspector can see what was done.

Is trail damage a collision claim?

Sometimes, and sometimes it is excluded, depending on your policy language. We document what we actually find with photographs and measurements and let your carrier apply its own coverage decision. A fair number of trail incidents end up as customer pay work, and we quote those with the same line item detail and the same posted rates.
