Frame and structural repair addresses the steel or aluminum skeleton under and inside your RV: frame rails, outriggers, cross members, sidewall superstructure and subframe. We measure the structure against factory geometry, cut out fatigued material, and re-weld with certified welders in our Yorba Linda shop.

Most people find this page after a walkaround with a flashlight went badly. A frame rail that used to be straight now has a visible dip behind the axles. A weld at the top of an outrigger has a rust stain running out of it. A slide that used to close square now needs a shoulder. None of it came from a crash. It came from load, time, road input and a build that was engineered to a price.

That distinction matters more than owners expect. Collision repair is about putting displaced structure back where it started. Structural repair is about finding metal that has been quietly failing for years, deciding how much of it is still load bearing, and replacing what is not. The two jobs use some of the same tools and almost none of the same thinking.

This is also the work where shortcuts show up fastest. A bad frame weld does not leak or squeak. It holds until it does not, usually on a grade with the family inside. We hold certified welders on staff, we work to procedure, and we do this work in the shop only, on a level floor, with the coach supported correctly. There is no version of frame repair that belongs in a parking lot.

Structural Frame Work Is a Different Job Than Collision Repair

A collision job starts with a known event. Something hit something, the impact vector is knowable, and the repair is a return to a documented starting geometry. A structural job starts with a symptom and no event. The owner reports a door that binds, a slide that racks, a squeak over expansion joints, or a body line that no longer matches the one on the other side. Our job is to work backward from the symptom to the piece of steel that gave up.

The failure is almost never where the symptom is. A binding entry door on a fifth wheel is frequently an outrigger that separated from the main rail twelve feet away, letting the floor deflect enough to change the door opening by an eighth of an inch. Chasing the door gets you nowhere. Chasing the deflection gets you the actual repair. That is also why owners who have already paid two shops to adjust a door hinge are not crazy and were not overcharged. They were simply sent after the wrong end of the problem.

That is why we start every structural job on a level floor with the coach supported at the manufacturer points, not at whatever is convenient. A frame measured while it is sitting on uneven ground or hanging on its own suspension will lie to you. Half the frame reports we see from other shops are measurements of a sag that only exists because of how the vehicle was parked that afternoon. Setup is not a formality here. It is the difference between a real number and a story.

No impact event
Structural failure develops over seasons under normal load. There is no strike point to work back from, so the diagnosis has to be geometric and systematic rather than visual.
Symptom is remote from cause
Door bind, slide rack, cabinet gaps and floor flex usually originate several feet from where they show. The visible complaint is the last link in the chain, not the first.
Support conditions matter
Measurements taken with the frame loaded by its own suspension on uneven ground are meaningless. We support at factory points on a level floor before a single number is recorded.
Repair means replacement
Fatigued steel does not come back. Where a collision job might pull material into tolerance, a structural job usually means cutting the tired section out and welding new material in.

How RV Frames Fail Without Ever Being in an Accident

Recreational vehicle frames are built light because every pound costs range, payload or tow rating. That is a reasonable engineering choice, and it means the structure lives closer to its limit than a commercial truck frame does. Add a decade of road input, a few thousand miles of towing at the top of the rated weight, and a couple of aftermarket additions that were never in the load calculation, and the metal starts to talk.

The most common pattern we see on towables is frame rail sag behind the axle group. The main rails bow downward, the floor follows, and the first visible sign is usually a gap opening at the top of the entry door or a slide that scrubs its seal on one corner. On motorhomes, the more common pattern is weld cracking at the joints between the chassis rails and the house superstructure, where two very different stiffnesses meet.

Aftermarket work is its own category. Hitch receivers welded to a rail that was never designed as an attachment point, generator platforms cantilevered off an outrigger, water tanks added behind the axles, lift kits that change the load path entirely. None of these are automatically wrong. They are wrong when they put concentrated load into thin wall material that was sized for distributed load.

Frame rail sag and bow
Main rails deflect downward behind the axle group under sustained load. Shows up as door bind, slide scrub and a body line that no longer reads straight from thirty feet away.
Weld crack propagation
Cracks start at the toe of a factory weld where stress concentrates, then run into the parent metal. Rust weeping from a weld seam is the tell, long before the crack is visible.
Outrigger separation
The short members that carry the floor out to the sidewall are the lightest steel in the vehicle. They tear at the rail joint first, and the floor above them starts to feel spongy.
Heavy towing fatigue
Years of running at or above the rated pin or tongue weight work-harden the material around the hitch structure. The frame does not bend, it embrittles, then cracks.
Aftermarket load paths
Added tanks, generator trays, welded receivers and lift kits redirect load into members never sized for it. The frame fails at the new concentration point, not at the addition itself.

How We Measure a Frame Before We Quote a Number

A structural assessment starts with the vehicle level and supported, then moves through a fixed sequence. We take reference measurements diagonally across the frame to find rack. We take height measurements at each cross member to find sag. We take the openings, meaning doors, slide boxes and compartment frames, and compare them corner to corner. Anything more than a small deviation across a slide opening is structural, not cosmetic.

Then the visual work begins, and this is where undercoating and road grime become the enemy. A rail that has been undercoated at some point in its life will hide a crack completely. We clean the suspect areas back to bare metal before calling anything sound. Where we need to confirm a crack that we can see the start of but not the end of, we use dye penetrant on the cleaned area to map the actual run.

The output is a written scope with photographs, measurement values and a repair plan that identifies which members are being replaced, which are being reinforced, and which are being left alone because they are fine. We charge for that assessment. Structural inspection runs at the diagnostic rate of $285 per hour with a one hour minimum, and it is credited back against the repair if you authorize the work with us.

Diagonal and datum measurement
Cross measurements find rack, datum heights at each cross member find sag. Both are recorded as numbers against factory geometry, not eyeballed against the other side.
Opening geometry check
Slide boxes, entry doors and compartment frames get measured corner to corner. A slide opening out of square by more than a fraction of an inch is a structural finding.
Clean to bare metal
Undercoating and grime hide crack propagation completely. Suspect zones get wire wheeled to clean steel before we make any call about whether a member is sound.
Dye penetrant crack mapping
Where a crack is visible at one end but not the other, penetrant shows the full run so we cut and re-weld past the actual termination rather than into the middle of it.
Written scope with values
You get measurements, photographs and a member by member plan. That document is also what an adjuster needs if any part of the damage is a covered event.

Why Certified Welding Matters and Why This Work Stays In the Shop

Structural welding on an RV is not general fabrication. You are joining thin wall rectangular tube, often with mixed materials in the same assembly, on a vehicle that will carry people at highway speed. The weld has to be full penetration where the design calls for it, it has to be placed so the heat affected zone does not land in the middle of a bend, and the joint prep has to be right before an arc is ever struck.

We hold certified welders on staff for exactly this reason. Certification is not a marketing line, it is a documented demonstration that the person running the gun can produce a sound joint to a written procedure and have it verified. On aluminum superstructure work it matters even more, because aluminum is far less forgiving of heat input errors than steel and it gives you almost no visual warning before the parent metal is compromised.

This work is in shop only. There is no exception. Frame repair needs a level floor, correct support under the load path, ventilation, fire control around an RV full of foam insulation and LP lines, and the ability to stop mid job and re-measure. We do not do this work anywhere except our Yorba Linda facility, and any shop offering to do it in your driveway is telling you something about how they intend to do it.

Certified welders on staff
Structural joints are welded to procedure by certified personnel, not by whoever is free. Documentation of the process is part of the file we hand back to you.
Steel and aluminum both
Steel chassis rails and aluminum sidewall superstructure require different processes, filler and heat management. We run both in house rather than subletting one of them.
Level floor and correct support
The frame has to be unloaded and supported at the right points during the cut and weld, or you weld the sag permanently into the new material.
Fire and vapor control
Hot work near foam insulation, LP lines and wiring looms requires shielding, line isolation and a controlled environment. That is a shop condition, not a field condition.

Correcting a Frame Repair That Was Done Wrong the First Time

A meaningful share of the structural work we take in is not original damage. It is somebody else fixing original damage badly. The usual version is a plate welded over a crack. Plating a crack feels like reinforcement and it is actually the opposite: the crack is still there under the plate, still propagating, and the plate has now moved the stress concentration to its own weld toe. Six months later there are two cracks instead of one.

The second common version is a repair made without unloading the frame. Somebody welded new material into a rail while the sag was still in it. The repair is strong, and it has permanently locked in the deflection, so the door still binds and the slide still scrubs. Undoing that means cutting the previous repair back out and starting over with the frame properly supported, which is more labor than the original job should have taken. That is the part that stings, and it is why we are careful about setup.

We are not interested in trashing another shop. What we are interested in is telling you honestly whether the previous work is serviceable, marginal or has to come out. Sometimes a prior repair is perfectly sound and the current problem is somewhere else entirely. When that is the case we will say so, and the assessment ends up being the cheapest hour you spent that year. We would rather send you home with good news than sell you steel you do not need.

Plated cracks
A plate welded over a crack traps a live crack underneath and creates a new stress riser at the plate edge. It has to come off, and the original crack has to be cut out.
Welded in sag
Material added while the frame was still deflected locks the deflection in permanently. Geometry never returns, and the symptom the owner paid to fix never goes away.
Wrong filler or process
Mixed material joints welded with the wrong filler create galvanic and cracking problems that surface a season later, usually right where the two metals meet.
Undocumented repairs
Prior structural work with no records complicates resale and any future claim. We document what we find and what we do so the next conversation has evidence behind it.

What Frame and Structural Repair Costs

Structural repair has the widest cost range of anything we do, because the scope depends entirely on how many members are involved and how much has to come apart to reach them. A single cracked outrigger on an accessible trailer frame is a short job. The same crack on a motorhome where the tank, the exhaust and a slide mechanism all sit in the way is a very different number, and the difference is access, not welding.

Body and paint labor is posted at $210 per hour and mechanical and electrical labor is $260 per hour. Structural jobs usually draw from both, plus fabrication time. Below are the real bands we work in. We give you a written number after the assessment, not before, because a number given before the frame is measured is a guess and guesses are how owners get surprised in week three.     You tell us what changed and when. Door bind, slide scrub, floor flex, new noises over expansion joints. That history narrows where we look first.

    Coach goes on a level floor and gets supported at factory points. Diagonals, datum heights and opening geometry are recorded against spec.

  3. Clean, inspect and crack map

    Undercoating and grime come off the suspect zones. Cracks get penetrant mapped so we know where each one actually terminates.

Questions We Get Asked

Is a sagging RV frame repairable or is the trailer finished?

Most are repairable. Sag behind the axle group is usually a small number of fatigued members rather than the whole chassis, and sectioning those members with the frame properly unloaded restores the geometry. What decides it is corrosion extent and how much of the house has to come apart for access. We measure first and tell you honestly if the number stops making sense against the value of the unit.

Does insurance cover RV frame repair if there was no accident?

Usually not. Fatigue, corrosion and wear are excluded on almost every RV policy as maintenance rather than a covered peril. Frame damage from a collision, a jackknife, a road hazard strike or a fallen object is a different story and is normally covered. If your situation is ambiguous, our measurement documentation is what an adjuster needs to make the call, and we will submit it.

How much does RV frame repair cost?

Frame and structural welding runs $750 to $20,000 and up, covering roughly 5 to 80 labor hours. A single cracked outrigger with clear access sits near the bottom. Multi-rail reconstruction on a large fifth wheel with tanks and slide mechanisms in the way sits near the top. Access drives cost more than welding does. You get a written number after the assessment.

How long will my RV be in the shop for structural work?

Assessment takes three to eight days including the written scope. Welding itself ranges from a few days for a single member to eight weeks for a full rail reconstruction with sidewall work. Add time if superstructure repair means opening the wall, because skin and refinish then follow. We give you a written completion date at authorization and update it when it moves.

Do you do structural work on Sprinter and Transit van conversions?

Yes. Van chassis are unibody rather than body on frame, so the work is subframe straightening, floor pan and rocker structure, and correcting stress from heavy build-outs. Conversions carrying water tanks, lithium banks and roof racks put load into a shell that was designed for cargo. We measure the unibody against factory datum points before deciding what needs correction.

Can you fix a frame repair another shop already did?

Frequently, and it is a real part of our workload. The two things we see most are plates welded over live cracks and material welded in while the frame was still sagging. Both have to come back out before the geometry can be corrected. We will also tell you when a prior repair is sound and your actual problem is somewhere else, because that happens too.
