Fabrication is the part of this shop that exists because the part you need is not for sale. A 2013 fifth wheel with a bent rear bumper that the manufacturer stopped supporting in 2016. A Sprinter that needs a rack strong enough to carry a ladder and an awning without cracking the roof rib underneath. A trailer that has to haul something heavier than whatever the original tie-down anchors were rated for. In every one of those cases the answer is not a catalog number. It is a drawing, a material choice and a weld.

We do that work in house. Steel and aluminum fabrication, MIG and TIG welding, structural repair, cutting and forming, and the finish work to make what we build look like it belonged to the vehicle from the beginning. Doing it in house matters because fabrication is iterative. A bracket gets test fit, gets adjusted, gets fit again. Sending that back and forth to an outside shop turns a two day job into a two week one and usually produces a worse part.

It also matters because most of what we build carries load. A hitch receiver, a roof rack, an accessibility lift mount and a garage tie-down are all safety hardware. They get designed with a real load path into vehicle structure, not fastened into a sheet metal panel and hoped for. That distinction is the whole job, and it is why owners from San Clemente, Talega and Rancho San Clemente make the drive up rather than taking the cheap local option.

What In-House Fabrication Actually Means

Fabrication at this shop starts with a load question and a mounting question, in that order. What is this part going to carry, in what direction, under what dynamic load on a freeway, and what part of the vehicle is strong enough to take that load. Everything after that is material selection and metalwork. Skipping straight to the metalwork is how you get a beautiful rack bolted through a roof skin that had nothing behind it.

Practically, that means we open things up. A hitch receiver on a Class C means getting under the coach and looking at what the cutaway chassis actually offers behind the bumper. A roof rack on a laminated RV roof means finding the ribs and often adding backing plates or spreader bars inside the ceiling. A cargo shelving install in a work van means locating the factory reinforcement points and using them instead of drilling wherever is convenient.

The output is a fabricated part with a documented mounting method, finished so it does not become a corrosion problem later. Bare steel on a vehicle that spends weekends near salt water is a rust stain within a season, so everything gets primed and coated, and stainless or aluminum gets specified where the environment justifies the cost.

Design and load path
Every fabricated part is planned around what it carries and where that load enters the vehicle structure, then mounted into frame, rib or reinforcement rather than into skin or panel.
Steel and aluminum work
Cutting, forming, drilling and welding in both materials, with material chosen for strength to weight and for corrosion exposure rather than for what is cheapest on the rack.
MIG and TIG welding
MIG for structural steel work and thicker sections, TIG for aluminum and for anything where heat control and appearance matter, including visible exterior brackets and rails.
Test fitting
Parts are fitted, adjusted and refitted on the actual vehicle before final welding and finish. Doing this in house is why a fabricated bracket takes days instead of weeks.
Finish and corrosion control
Primer and coating on all steel, stainless or aluminum where salt exposure justifies it, and hardware selected so dissimilar metals do not sit against each other and corrode.

Welding and Structural Metalwork on RVs, Trailers and Trucks

Structural welding is the highest consequence work in the building and we treat it that way. Trailer frames crack at predictable places: at the spring hanger, at the transition where the A-frame meets the main rails, at suspension mounts, and at the frame flex points on long fifth wheels that have been overloaded. A cracked frame is not a cosmetic problem and it does not stop growing on its own.

The repair is rarely just running a bead across the crack. A crack is evidence of a load the section could not carry, so welding it closed without adding section or changing the geometry usually produces a new crack an inch away. We drill stop holes, grind out and prep the crack to full penetration, weld it correctly, and then add fish plate, gusset or additional section so the repaired area is stronger than the original in the direction it failed.

We also do frame extensions and modifications, suspension mount relocation, outrigger repair and cargo floor structure. Frame and structural welding runs $750 to $20,000 and up depending on how much of the frame is involved, which is a wide band because a single spring hanger and a full rail section replacement are genuinely different jobs.

Trailer frame crack repair
Stop drilled, ground to full penetration, welded and reinforced with fish plate or gusset so the repaired section carries more load than the original geometry did.
Suspension and hanger work
Spring hanger, equalizer and shackle mount repair or relocation, including axle position correction on trailers that have been tracking crooked since a hard tow.
Frame extension and modification
Rail lengthening or shortening, crossmember addition and outrigger repair, with load path documented and the modified section engineered to carry the intended tongue and cargo weight.
Corrosion section replacement
Rusted through rails, outriggers and floor structure cut back to sound metal and replaced with new section rather than plated over, which only hides the ongoing loss.

Custom Bumpers, Roof Racks, Ladders and Hitch Receivers

This is the largest category of one-off work we do. Rear bumpers on RVs and trailers get bent by tow bars, by steep driveway breakover and by the same backing accident everyone has had at least once, and replacements are frequently discontinued. Building one to the original mounting pattern in heavier material costs about what a used takeoff would and gives you a part that will outlast the coach.

Roof and ladder racks are a structure problem before they are a rack problem. A laminated RV roof will not carry a point load through a lag screw, and a van roof will oil can and eventually crack at the rib if the rack is mounted without spreading load. We locate structure, add backing where there is none, and seal every penetration with the correct chemistry rather than a bead of silicone.

Hitch receivers get the most scrutiny. A receiver on a motorhome has to tie into frame rails, not into a bumper cover, and its rating has to match what you actually intend to tow. We build to a stated capacity, wire the 7 way properly with a fused feed for the trailer battery charge line, and set the brake controller up so the trailer brakes actually do their share coming down the 73 or the Ortega grade.

Cargo Shelving, Racking and Tie-Down Systems That Hold Load

Work van interiors are a fabrication job with a safety consequence. Unsecured cargo in a van becomes a projectile in a hard stop, and a shelving unit anchored into sheet metal will pull out under exactly the load it was installed to survive. We install Adrian Steel, Ranger Design and Weather Guard systems and we fabricate custom shelving where the catalog units do not fit the build, in both cases anchoring into factory reinforcement points and adding backing where those points do not exist.

Tie-down systems are the same argument in the trailer world. E-track, L-track and D-ring anchors are only as good as what they are bolted through. In a toy hauler, that means landing anchors on the garage floor structure, not on plywood decking. In a flatbed or a cargo trailer, it means through-bolting into the frame with backing plates and choosing anchor ratings that match what you are actually strapping down.

Toolbox and crane body installations on service trucks close out this category. A crane body install is 10 to 40 hours because the mounting, the subframe, the hydraulic routing and the electrical all have to be done together, and the truck has to still be able to carry its rated payload afterward.

Mobile Business Build-Outs: Food, Medical and Workshop

A mobile business build-out is a construction project inside a vehicle that has to pass inspection, carry its own power, survive freeway vibration and still be a workspace someone can use for eight hours. We build food trucks and trailers, mobile medical and dental units, mobile workshops and tool trucks, mobile offices and retail units, and race and work support trailers. Full conversions run $5,000 to $80,000 and up across 40 to 400 hours, because the range from a simple mobile office to a fully equipped medical unit is enormous.

The pieces that matter most are the ones that are invisible in the finished photos. Electrical has to be sized to real equipment load with a proper distribution panel, shore inlet and often a generator or a large inverter bank. Plumbing in a food or medical unit has to meet the requirements the inspecting authority is going to apply. Cabinetry has to be fastened for road vibration rather than built like a retail counter. Ventilation and heat rejection are usually the thing owners have not thought about at all.

We plan the build before we cut anything, in a layout that accounts for workflow, weight distribution over the axles and access to everything that will eventually need service. A unit that puts all the heavy equipment behind the rear axle handles badly and eats tires, and it is very expensive to move once it is plumbed and wired.

Layout and weight distribution
Workflow planned first, then equipment placed for axle loading and access. Heavy items land forward of or over the axle so the vehicle handles and wears tires predictably.
Power distribution
Load calculated from actual equipment, then a distribution panel, shore inlet, generator or inverter bank sized to it, with circuits labeled and documented for whoever services it later.
Plumbing and tanks
Fresh, grey and waste tanks, water heating, sinks and hand wash stations laid out to the requirements the inspecting authority applies to your unit type and jurisdiction.
Equipment mounting
Appliances, cabinets and equipment anchored for road vibration with fabricated brackets and backing, not fastened as they would be in a stationary commercial kitchen.
Ventilation and heat
Exhaust hoods, makeup air, equipment heat rejection and climate control, which is the item owners most often underestimate and the one that makes the unit workable or not.

Toy Hauler Conversions and Accessibility Modifications

Toy hauler garage conversions are one of the most satisfying jobs in the shop. Owners buy a hauler for the toys, then stop hauling toys and want the space back as a bunk room, an office, a second living area or a mobile workshop. The conversion is real work: insulating a space that was never insulated, running climate and electrical into it, building a floor over tie-down anchors, and deciding what to do with a ramp door that now needs to be either sealed properly or converted into a patio deck.

Accessibility modification is the other side of this. Wheelchair lift and ramp installation with a proper structural mount, doorway widening where the wall structure allows it, roll-in shower conversions, transfer bench and grab bar mounting into backing rather than into a panel, and lowered or relocated controls. This work is highly individual and we build it around the actual person who will use it, with the equipment supplier involved where a specific lift or restraint system is being specified.

Both categories share a requirement: the modification cannot compromise the structure it goes into. Cutting a doorway wider in a sidewall that carries roof load, or building a floor across a garage that provides frame stiffness, changes how the unit behaves. We evaluate that before we cut and we reinforce where the analysis says to.

Garage to living space
Insulation, wall and ceiling finish, flooring over existing anchors, climate and electrical extension, and cabinetry or bunk structure built into a space designed as an empty box.
Ramp door handling
Ramp resealed and reinforced as a door, converted to a patio deck with rail and cable kit, or replaced with a wall and window assembly depending on how the space will be used.
Wheelchair lifts and ramps
Structural mounting for platform lifts and ramps into frame or reinforced floor, with door clearance, threshold height and deployment path verified on the actual vehicle.
Interior accessibility
Doorway widening where structure permits, roll-in shower conversion, grab bar and transfer bench mounting into added backing, and relocation of controls to reachable heights.
Structural review before cutting
Any modification that removes wall, floor or frame section gets evaluated for what it was carrying, and reinforcement is designed in before the saw comes out.

What This Costs at Our Posted Rates

Body and paint labor is posted at $210 per hour. Mechanical and electrical is $260 per hour. Diagnostics run $285 per hour with a one hour minimum that is credited back against an authorized repair. Ranges below reflect jobs we have actually completed.

Our Process and What It Takes

  1. Bring the vehicle and describe the problem

    We look at the vehicle with you and talk about what the part has to carry and how you actually use it. Most designs change once we are standing at the vehicle.

  2. Design and written proposal

    Material, mounting method, capacity and finish written up with a price and an hour range. Larger build-outs get a layout drawing before authorization.

  3. Structure preparation

    Panels or covers come off, mounting points are located, and backing plates or reinforcement go in wherever the vehicle does not provide structure on its own.

    Days 1 to 3 of shop time

  4. Fabrication and test fit

    Parts are cut, formed and tacked, then fitted to the vehicle and adjusted. Nothing gets final welded until it fits the way it is going to be installed.

    Days 2 to 15 of shop time

  5. Final weld, finish and installation

    Full welding, grinding, primer and coating, then installation with the correct hardware and sealant on any penetration through roof or sidewall.

  6. Load check and handoff

What does custom fabrication cost?

How long does a custom build take?

A bumper, rack or receiver is typically three to seven days including design, fabrication and test fitting. Van shelving is one to two weeks. Structural welding depends entirely on how much rail is involved. A full mobile business conversion is commonly eight to twenty weeks, driven mostly by equipment lead times and inspection scheduling.

Can you build a part that is no longer available from the manufacturer?

Yes, and that is a large share of this work. Bumpers, ladders, brackets, steps, trim rails and mounting hardware for discontinued RVs and trailers get fabricated to the original mounting pattern, usually in heavier material than the original used. Bring the broken part if you still have it, because it makes the pattern work much faster.

Do you upfit work vans and fleet vehicles?

Yes. Shelving and racking from Adrian Steel, Ranger Design and Weather Guard, partitions, ladder racks, E-track, toolboxes and custom shelving where catalog units do not fit. We anchor into factory reinforcement points and add backing where the van does not provide it, because sheet metal anchoring fails under exactly the load it was installed for.

Will insurance pay to rebuild custom fabrication that was damaged in an accident?

It can, but only if the work is itemized and valued on the claim. Custom racks, storage systems, build-outs and conversions frequently get written off an estimate because the adjuster has no line item for them. Bring us your original invoices and photographs and we will document the build separately so it can be evaluated.

Can you convert my toy hauler garage into living space?

Yes. The conversion involves insulating a space that was built as an unfinished box, extending climate and electrical into it, building a finished floor over existing tie-down anchors, and deciding whether the ramp door gets sealed as a door, converted to a patio deck, or replaced with a wall and window assembly.
