Four Inches of Aperture Movement and a Ruined Galley
Short answer
A rear strike moved the door aperture 4 inches inward. The body work was straightforward. The galley, plumbing and 12 volt rebuild was the real job.
A 2021 Sprinter 170 conversion was struck from behind at roughly 18 miles per hour. The rear door aperture moved 4 inches inward, destroying the rear galley, the water system and part of the electrical bay. Body repair took 9 days and the interior rebuild took 18 more.

The van was stopped in traffic on the 5 near San Juan Capistrano and got hit from behind by a pickup at what the police report estimated as 18 to 22 miles per hour. Nobody was hurt. The pickup was drivable. The van looked, from a distance, like a bad bumper and two dented doors, which is what the other driver insurance adjuster initially wrote it as.
Inside was a different story. The owner had built out the rear third of the van as a galley: a countertop across the back, a sink, a 20 gallon fresh tank under it, a 12 volt compressor refrigerator to one side, and the electrical bay with an inverter and a 400 amp hour lithium bank in the driver side rear corner. When the rear doors came in four inches, all of that came with them.
This one had a good outcome and the reason it did is documentation. The owner had built the file: a component register, receipts, construction stage photographs and an independent appraisal from two years earlier. Intake Measurements and the First Adjuster Number
The rear bumper assembly was destroyed, both rear doors were deformed with the lower halves pushed in, and the rear door aperture measured 4 inches shorter at the driver side than the factory dimension. The Body Side, in Nine Working Days
Everything came out of the rear third first, which is discussed in the next section, because you cannot pull structure with cabinetry bolted to the floor. Then the van went on the frame rack. The rear crossmember was cut out and replaced with new material, the floor pan buckling was relieved and the pan sectioned where the deformation had exceeded what could be pulled.
Aperture correction was the critical operation. Eighteen Days on the Inside
The galley was a total loss. The countertop had cracked across its width, the sink base cabinet was crushed, and the 20 gallon fresh tank had split at a molded corner and dumped its contents into the floor cavity, which meant the subfloor insulation and a section of the plywood floor came out as well. New cabinetry was fabricated to the original dimensions from the owner drawings and photographs.
The electrical bay was the delicate part. The lithium bank had shifted in its mount but the cells tested sound. The inverter housing was deformed and it was replaced rather than gambled on. Every conductor in the rear third was inspected end to end, and where a loom had been pinched or its insulation compromised it was replaced rather than taped. Two circuits were rerouted to keep them out of a crush zone, which is a small improvement over the original build.
Plumbing was rebuilt with a new tank, new PEX from the pump forward through the rear, a new sink and faucet matched to the register entry, and a properly supported tank mount with an added crossmember under it. Then flooring, wall panels, trim, and a full functional test of every system with the van on shore power and then on battery alone. Interior and mechanical labor bills at $260 per hour on the systems side and $210 on the fabrication side, and the interior portion ran 118 hours.
Final Numbers and What This File Teaches
The final repair total was $47,900 against the initial $9,400 estimate. Labor was 189 hours split between body, fabrication and systems. Parts included a crossmember, floor pan material, both rear doors, hinges, weatherstrip, bumper, a fresh tank, an inverter, cabinetry materials, flooring and a considerable amount of wire and plumbing.
The calendar was 27 working days: 9 on the body side and 18 on the interior, with a three day overlap. Nothing was lost to parts delays, which is unusual and came down to the owner register giving us exact model numbers to order from on day two rather than day twelve. Special order components carry a 100 percent non refundable deposit at order, which was authorized quickly because the carrier had already accepted the scope.
The lesson is the boring one and it is worth repeating. A conversion van with no build file settles as a cargo van, and a conversion van with a component register, ordered receipts, stage photographs and an independent appraisal settles as the vehicle it actually is. The difference on this claim was about $38,000. The file took the owner maybe ten hours to assemble over two years.
