Airstream Aluminum Repair and Restoration

Short answer

Airstream is riveted aluminum monocoque, not laminated fiberglass. Completely different tooling, completely different skill set, and we hold both.

OCRV Center repairs and restores Airstream trailers and Interstate vans for San Clemente owners. We replace riveted aluminum skin panels, buck structural rivets, weld outriggers and frame, fabricate belly pans, correct rear end separation and polish oxidized shells at our Yorba Linda facility.

An Airstream has almost nothing in common with a conventional RV from a repair standpoint. The shell is a riveted aluminum monocoque where the skin is structural, which means a damaged panel is not a cosmetic problem. It is a load path problem.

That is why most shops turn Airstream work away, and it is why we take it. Aluminum skin replacement, buck and Olympic riveting, TIG welding on the frame, and belly pan fabrication are all in-house capabilities here. There is a 1959 Flxible in the shop right now next to a pair of 2026 Sprinters, which tells you roughly where our comfort level sits.

The Skin Is Structural, Which Changes Everything

On a conventional trailer the wall panel covers a frame that carries the load. On an Airstream the riveted skin is the load path. Cut a panel out and the shell loses stiffness immediately, which is why panel replacement has to be sequenced and supported rather than simply cut and patched.

Repairs are made with the correct rivet type in the correct pattern. Buck rivets where both sides are accessible, Olympic rivets where they are not. Substituting pop rivets for a structural buck rivet is a repair that looks acceptable and is not, and it is one of the most common things we end up correcting from previous work.

Aluminum skin replacement

Rivet selection
Buck rivets where the interior is reachable, Olympic where it is not. Pop rivets are not a structural substitute regardless of how they look.

Polishing and Vintage Restoration

Bringing an oxidized shell back to a mirror finish is a multi-stage mechanical process, not a product you wipe on. It is labor, billed at our $95 per hour detail rate, and on a 27 foot Overlander it is a substantial number of hours. We will tell you honestly what it will take before you commit.

On full vintage restoration the timeline is measured in months, not weeks. A 1974 Overlander we completed ran 261 days including fabrication of parts that have not been available in decades. If you want the shorter version of that conversation, it is that vintage Airstream work is genuinely worth doing and it is never fast.

Rear End Separation and the Outrigger Connection

The shell does not sit on the frame the way a conventional trailer body does. Steel outriggers cantilever off a C channel steel frame, the plywood floor bolts down to those outriggers with elevator bolts, and the aluminum shell is riveted to a channel at the floor edge. Load from the road travels up through that chain of connections. When the rear of the frame sags, which it does on units that have carried weight behind the axles for decades, the rivets along the rear lower panels shear and the shell begins to part company with the floor. Owners see a widening gap at the rear beltline. That is rear end separation and it is a frame job, not a rivet job.

Correcting it means supporting the shell, reinforcing or replacing the rear frame section and outriggers with proper welded repair, then re-establishing the floor to shell connection with the right fastener before any skin work happens. Doing the skin first produces a trailer that looks correct and separates again. We also check the elevator bolts through the floor, because rotted plywood at the perimeter is the quiet reason many shells lose their anchorage in the first place.

Alclad skin panels
The outer skin is a thin aluminum alloy sheet with a corrosion resistant cladding. Grinding through that cladding invites corrosion, so panel work is cut, drilled and riveted rather than filled and sanded.
Frame and outriggers
Steel C channel and outriggers repaired with MIG welding, aluminum components with TIG. Structural welding runs $750 to $20,000 and up depending on how much shell has to come off for access.
Parts sourcing
Current skin panels, trim and end cap segments can be ordered through the factory parts network, which is unusual and helpful. Vintage panels have to be cut and formed from sheet in house.
Interstate vans
The Airstream Interstate is a Sprinter 3500 conversion, so that work is unibody measurement and bonded interior access rather than riveted aluminum. Two very different jobs under one badge.

Airstream Questions We Get Asked

Is OCRV Center an Airstream dealer or certified service center?

Neither. Airstream does not certify, supervise or endorse this shop and we have no dealer relationship with the company. We are independent, licensed by the California Bureau of Automotive Repair as ARD00288521. What we hold that matters for these trailers is aluminum fabrication capability, bucking and Olympic riveting, certified TIG and MIG welding, and enough shop space to support a shell while a frame section comes out.

A previous shop used pop rivets on my Flying Cloud. Does that need to be redone?

On a structural panel, yes. A buck rivet fills the hole and clamps both sheets tightly, which is what makes the skin act as a load path. A blind pop rivet does not develop the same clamp and the hole stays a stress riser. The panel looks acceptable and the shell is quietly weaker. We drill out the substitutes, assess the hole condition, and reset with the correct rivet type and pattern for the location.

How long does a full vintage Airstream restoration take?

Months, not weeks. A 1974 Overlander we completed ran 261 days including fabricating parts that have not been produced in decades. The frame, floor and shell sequence cannot be compressed, because each stage has to be structurally complete before the next one loads it. We give you a written plan with stages and a target date, and we update it when a fabrication step or a sourcing dead end changes the arithmetic.

What does polishing an oxidized Airstream shell cost?

It is billed as labor at our $95 per hour detail rate, and the hours depend on length and how far the oxidation has progressed. A multi stage mechanical cut from coarse through finishing compounds on a 27 foot Overlander is a substantial number of hours, and there is no product you can wipe on that substitutes for it. We assess the shell, quote the hours honestly, and let you decide before anybody picks up a buffer.

Can hail damage on an aluminum shell be repaired without replacing panels?

Sometimes, and it depends on the depth and the location. Shallow dimples in a flat area can be worked from behind where access exists. Dents that have stretched the sheet, or damage on a compound curve at the end caps, cannot be worked out and the panel gets replaced. We document each affected panel with photographs and a scale reference so the estimate reflects panel count rather than one vague line item.
