Flatbeds and delivery trucks are the two body styles where damage is almost never a single event. A box truck gets hit at a dock and you know the date. A flatbed accumulates its damage across thousands of load and unload cycles, curb contacts, chain and strap abrasion, forklift tine strikes and the slow rot of a wood deck that has been rained on and loaded wet for eight years. The truck does not stop working, so nobody schedules a repair until something no longer holds a load.
That changes what a useful estimate looks like. On these trucks we survey rather than just inspect the complaint, and we split the findings into what is structural, what is load bearing, what protects the asset and what is genuinely cosmetic. A fleet manager can then spend a budget in the order that keeps trucks working. A cracked headache rack mount is a now item. A scarred deck board that still carries load is a next quarter item. Treating both as equal urgency is how maintenance budgets get wasted.
Our scope is body, paint, structural repair and equipment installation. We do not do engine, after-treatment, transmission or driveline work, and we do not perform DOT annual inspections or issue inspection reports. The shop is at 23281 La Palma Ave in Yorba Linda with 35,000 square feet and bays built for 45 foot coaches, so a 24 foot flatbed or a stake bed with a rack fits comfortably. San Clemente is about 45 minutes south on the I-5 or the 73, and everything is done in shop.
What Fails on This Class, and Where
These are the specific failure points we see on this build type, not general advice that applies to every coach on the road.
- Fatigue cracking at stake pocket welds
- Every strap ratcheted down pulls the pocket outward and upward against its weld to the side rail. Cracks start at the weld toe and open under repeated tension until the pocket deforms and no longer seats a strap or a stake square.
- Soft wood deck sections and lost shear stiffness
- A deck is a shear diaphragm tying the rails together. Rotted or split boards, usually starting at fastener holes and at stake pocket cutouts, let the bed rack under off center loads and push extra load into crossmember connections.
- Headache rack base plate cracking
- The rack carries load protection plus lights, chain hangers and often a spare tire, all through a handful of base plates. Cracking there is usually hidden behind a toolbox or under adjacent deck boards, so it goes unnoticed until the rack visibly moves.
- Toolboxes bolted through the frame rail flange
- Drilling a rail flange is prohibited on most chassis, and boxes mounted that way create crack initiation points in the flange. It is a very common finding on used trucks and it needs relocation to an approved mounting position.
- Curb strike damage read as cosmetic corner scuffing
- The visible result is a scraped corner and a bent step, while the real damage sits in a spring hanger, a shifted axle or a bowed rear frame section. Rear door behavior after the strike is the fastest way to tell that structure moved.
Deck Replacement in Wood, Steel and Composite
A flatbed deck is a structural diaphragm, not a floor. Boards or plate span steel crossmembers and tie the two side rails together, and the deck is what stops the bed from racking under an off center load. That is why a soft or missing section in the middle of a wood deck matters more than it looks like it should. The bed loses shear stiffness in that area, the crossmembers underneath begin carrying load they were not sized for alone, and cracking starts at the crossmember to rail connections.
Wood decks in Southern California fail from the top down and from the ends in. Apitong and oak decking is durable but it splits at fastener holes, it abrades under chain and strap loads, and end grain at the rear and at every stake pocket cutout drinks water. We replace boards individually where the crossmembers are sound, and we replace full decks where more than roughly a third of the boards are compromised, because a patchwork deck of new and worn boards never sits flat and the new boards take all the load.
Steel and aluminum tread plate decks fail differently. They corrode at the weld seams and under any spot where a load has sat wet for a long period, and they distort under point loads from forklift tines and equipment tracks. Plate sections can be cut out and replaced, and that is usually the right approach on a bed where the rails are still straight. Composite decking is a middle ground that resists rot and abrasion well but is less forgiving of point loads. Whichever material, we inspect and repair the crossmembers before the new deck goes down, because a new deck on bent crossmembers is money spent twice.
- Deck as a shear diaphragm
- The deck ties the side rails together and resists racking under off center loads. A soft or missing section transfers load into crossmember connections that were never sized to carry it alone.
- Board level versus full deck replacement
- Individual boards get replaced where crossmembers are sound. Once roughly a third of the boards are compromised, a full deck is the honest answer because mixed old and new boards never sit flat.
- Crossmember inspection first
- Bent or corroded crossmembers get repaired before any decking goes down. Laying a new deck over bad crossmembers guarantees the same repair again within a couple of years.
- End grain and cutout sealing
- Rear edges and every stake pocket cutout expose end grain, which absorbs water fastest. Cut edges get sealed on installation, which is the single cheapest thing that extends a wood deck.
Stake Pockets and Rub Rails Are Load Path, Not Trim
A stake pocket looks like a slot in the side rail. It is actually a welded box that receives the entire lateral load of a strap or chain tension, or the full side load of a stake and side board carrying a shifting load. Every time a driver ratchets a strap down hard, that pocket is being pulled outward and upward. Fatigue cracking at the pocket to rail weld is one of the most common findings on any flatbed with real service hours on it, and it is a load bearing crack.
The failure sequence is that the crack starts at the weld toe, opens under repeated tension, and eventually the pocket deforms so a stake no longer sits square or a strap no longer seats correctly. At that point the load is being restrained by fewer points than the driver thinks. This is a repair we take seriously and document, because the consequence of a pocket letting go on the freeway is not a body shop problem. We cut out damaged pockets, inspect the rail behind them, and weld in new pockets with the rail properly prepared.
The rub rail along the outside of the deck edge is the other piece. It protects the deck edge and the rail from forklift tines, dock contact and the sides of loads being dragged across. Damaged rub rail sections are replaceable individually. Leaving a crushed section in place transfers the next contact directly into the deck edge and the rail flange, which is a far more expensive repair. On beds with integrated rub rail and stake pocket extrusions, sectioning the extrusion is normally cheaper than replacing the run.
- Pocket to rail weld fatigue
- Strap and chain tension pulls each pocket outward and upward on every load. Cracking at the weld toe is a load bearing failure and gets cut out and rewelded, not filled or ignored.
- Deformed pockets and unseated hardware
- A deformed pocket no longer holds a stake square or seats a strap correctly, which quietly reduces the number of restraint points actually carrying the load.
- Rub rail as sacrificial protection
- The rub rail takes forklift and dock contact so the deck edge and rail flange do not. Sections are individually replaceable, and leaving a crushed section forfeits that protection.
- Integrated extrusion sectioning
- On beds where the rub rail and pockets are one extrusion, we section the extrusion rather than replacing the full run, which usually cuts the cost substantially.
Headache Racks, Toolboxes and Mounted Equipment
A headache rack does two jobs: it protects the cab from a load shifting forward, and on most trucks it also carries lights, a spare tire, chain hangers or a strap winch. It mounts to the front of the bed or through the bed into the frame, and that mount is taking impact and vibration load every day. Cracking at the base plates is common, and it is often visible only once the toolbox or the deck boards adjacent to it come off, which is why we pull them rather than looking at the rack from three feet away.
We repair racks and we fabricate them. Repair means cutting out cracked members, replacing tube sections, rebuilding base plates and restoring the mounting connection into structure rather than into deck boards. Fabrication means building a rack to a drawing or to a pattern taken from the existing one, which is often the right answer on older trucks where the original rack is no longer available. Custom fabrication is a normal part of what our shop does, and heavy tube work is well inside it.
Mounted equipment gets the same structural view. Toolboxes and side boxes bolted through the rail flange are a problem worth flagging, because drilling a rail flange is prohibited on many chassis and the holes become crack initiation points. Where we find that, we say so and we relocate the mounting to an approved location. Winch mounts, crane bases and cone holders all follow the same logic: the load has to end up in structure, through a connection sized for it.
Curb Strike Damage and Delivery Body Panels
Curb strike is the defining damage pattern on delivery trucks working residential and downtown routes. The truck cuts a corner tight, the rear wheel climbs a curb, and the impact goes into the rear suspension and the frame at the same time as the body corner catches the curb face or a signpost. What makes it deceptive is that the visible damage is a scuffed corner and a bent step, while the actual damage is often a spring hanger, a shifted axle or a bowed rear frame section.
So a curb strike gets measured. We check rail alignment at the rear section, look at the spring hangers and the crossmember behind the axle, and check whether the body has shifted on its mounts. On a delivery body, the tell is usually the rear door: a roll-up that suddenly binds or a set of swing doors that stop latching evenly after a curb hit means the rear frame or the body mounting moved. Repairing the door hardware without correcting the frame produces the same complaint within a month.
Delivery body panel work is largely the same discipline as box truck work. Riveted aluminum skin sections between posts, corner post replacement, rear frame straightening, step and bumper replacement, and refinish to the fleet standard with lettering reproduced to the measured layout. On walk-in bodies there is one extra consideration: the driver side door opening and the step well take enormous cycle counts, and cracking in the step well structure is a routine finding worth inspecting for on any walk-in with high mileage.
- Rear frame and spring hanger inspection
- A curb strike puts load into the rear suspension and frame at once. Spring hangers, the crossmember behind the axle and rail alignment all get checked before any body panel is planned.
- Rear door behavior as a diagnostic
- A roll-up that begins binding or swing doors that stop latching evenly after a curb hit indicate the rear frame or body mounting moved. Adjusting the hardware alone does not hold.
- Body mount shift
- Delivery bodies bolt through a sill into the rails. Impact can shift the body on those mounts, which shows as a gap at the cab and a body that no longer sits square to the chassis.
- Walk-in step well cracking
- Step wells and driver side door openings take enormous cycle counts on route trucks. Cracking in the step structure is a routine finding on high mileage walk-in bodies and is repairable.
What Flatbed and Delivery Truck Repair Costs
Body and paint labor is $210 per hour, mechanical and electrical is $260 per hour and diagnostics are $285 per hour with a one hour minimum credited against an authorized repair. Detail is $95 per hour. Paint supplies are $55 per paint hour, body supplies $5 per body hour, and hazmat is $45 flat where applicable. Parts carry 100 percent markup at or under $100 and 35 percent over $100. Jobs over $2,000 take a 50 percent deposit at authorization.

Our Process and What It Takes
Survey and priority list
We walk the bed and body, sound the deck, inspect every stake pocket weld and check rear frame alignment, then issue a written list separating now items from next quarter items with numbers attached.
Day 1
Teardown to reach structure
Toolboxes, rub rail sections and deck boards come off where needed so crossmembers, rail flanges and rack base plates can be inspected rather than assumed sound.
Days 1 to 3
Scope, authorization and material
Scope goes out with photographs. Decking material, extrusions and tube stock are ordered immediately, and we confirm material is in the building before the truck comes off route.
Days 3 to 6
Structural and deck work
Crossmembers and rails are corrected, pockets are cut out and rewelded, racks are repaired or fabricated, then decking is installed with every cut edge sealed.
Week 2
Refinish, reassembly and handover
Refinish is sprayed to the fleet standard, lettering and reflective markings go back to the measured layout, mounted equipment is reinstalled into structure, and the survey file goes with the truck.
