Pop Up Camper Repair for San Clemente Owners
Short answer
Pop ups fail at the moving parts. Lift system cables, bunk end floors and the roof lid carry all the load, and canvas is a consumable. Repairs start around $500.

A folding camper is the only RV where the primary structure is designed to move. The lower box is a shallow trailer with a hard floor and low walls. On top of it sits a roof lid, and between them is a cable driven lift system that raises the lid on four corner posts. Two bunk end platforms slide out from the box on rollers or slides, and canvas spans everything. It is a clever design and it has a lot of parts that see load and wear on a schedule.
The failures are not mysterious. Lift cables fray and part. Bunk end floors rot because they are thin plywood cantilevered outside the box under a canvas seal. The roof lid, which is usually a shallow ABS or fiberglass shell with an aluminum or wood frame, cracks at the corners and lets water into the ceiling core. Canvas ages out in ten to fifteen years regardless of care. We repair all of it, and we are direct about which items are worth fixing on an older unit.
What Fails on This Class, and Where
These are the specific failure points we see on this build type, not general advice that applies to every coach on the road.
- Parted lift cables and grooved pulleys
- Steel lift cables fatigue where they bend around pulleys and wrap on the winch drum. Broken strands hide inside the cable lay, so the first sign is often a lid that drops unevenly on one corner after a strand lets go under load.
- Rotted bunk end deck at the canvas seal line
- The plywood bunk deck cantilevers outside the box with its cut edge sitting right where the canvas seals against it. Water wicks into exposed end grain, the deck softens from the outside in, and the mattress hides it until somebody puts a knee through it.
- Cracked ABS roof lid at the corner radii
- Thermoformed lids are thinnest where the sheet stretched around the corner radius. Lift arm loads plus a rooftop air conditioner crack them there first, and once cracked the foam core soaks up water and adds weight the lift was not sized for.
- Bent corner lift posts from an uneven lid drop
- When a cable parts or a brake slips, the lid comes down on three corners and racks the fourth post sideways. A bent post binds the lift permanently, and no amount of cable adjustment corrects it until the post is straightened or replaced.
- Perimeter compression gasket leaks with the lid down
- The lid seals onto the box with a compression gasket that depends on all four corners coming down evenly. Once the lift geometry drifts or the lid distorts, one section stops compressing and water enters along that whole edge in the first real rain.
Lift Systems, Cables and Corner Posts
Most folding campers use a cable and winch system where a single winch drives cables routed through pulleys to four corner lift arms. The geometry has to stay square or the lid binds. Cables are steel and they fatigue at the points where they bend around pulleys or wrap on a drum, and the failure mode is a strand parting somewhere you cannot see followed by a lid that comes down unevenly. Once a cable parts under load, the lid can rack hard enough to bend the corner posts.
Servicing a lift system properly means replacing all four cables together, not just the failed one, inspecting every pulley for grooving and free rotation, checking the winch drum and brake, and then setting the lid geometry so all four corners rise together. On the Goshen and ABC style systems we also inspect the lift arm pivots and the roof brackets, because a worn pivot bushing lets the arm move laterally and grooves the post. Doing one cable and leaving the rest is how these units strand people.
- Lift cable fatigue points
- Cables fail where they bend around a pulley or wrap on the winch drum. Broken strands hide inside the lay, so cables are replaced as a set on a schedule rather than when one visibly fails.
- Pulley grooving and seizure
- A seized pulley makes the cable saw across a fixed surface instead of rolling. That destroys a new cable in one season, so every pulley gets checked for free rotation and groove wear during a cable job.
- Corner post alignment
- The four telescoping posts have to stay parallel or the lid binds and the cables load unevenly. A bent post from a hard lid drop is the most common cause of a lift that works on three corners.
- Winch brake condition
- The winch has an internal brake that holds the lid at height. A worn brake lets the lid creep down, which loads the canvas and the bunk ends in a direction they were never meant to see.
Bunk End Floors and Slide-Out Beds
The bunk end platforms are thin plywood decks that slide out of the box on rails and cantilever three or four feet into open air, supported at the outer end by a strut or a support arm. Water enters at the canvas seal where it meets the deck edge, wicks into the plywood end grain and rots the deck from the outside in. The mattress sits on top and hides it. Most owners find out when a knee goes through the deck or when the bunk starts sagging visibly at the outer corner.
Repair means removing the mattress and the canvas retention, pulling the deck, and replacing it. We use exterior grade material and seal every cut edge, because the original failed precisely because the end grain was exposed. The support arms, rollers and the retaining hardware get inspected at the same time. On units where the bunk header framing is also rotted, that has to be rebuilt too, or the new deck sits in the same wet pocket the old one did.
Roof Lids, Skins and Canvas
The lid on a folding camper is a shallow shell, typically ABS thermoformed or fiberglass, over a light frame with foam inside. It is not a structural roof in the way a trailer roof is. It carries the weight of an A/C unit on many models, plus whatever the owner has put up there, plus the loads from the lift arms at four points. ABS lids crack at the corner radii and around the A/C opening, and once cracked they take water into the core. Fiberglass lids craze and delaminate from the frame.
Canvas is a consumable. Original tenting on a 20 year old camper is stiff, the coating has failed, and the zippers are usually the first thing to go. Replacement panels are available for many models and can be fabricated where they are not. We repair tears, replace zippers and windows, and do full replacements. On very old units we tell owners plainly when canvas replacement plus a bunk deck rebuild exceeds what the camper is worth, because that math comes up often on folding campers.
- Lid corner radius cracking
- Thermoformed ABS lids are thinnest at the corner radii where the forming stretched the sheet. Cracks start there under lift arm load and progress inward toward the A/C opening.
- A/C opening reinforcement
- A rooftop air conditioner concentrates 90 pounds on a lid that was never a structural roof. Without a proper reinforcing frame the opening deforms and the gasket stops sealing against the lid.
- Lid edge seal against the box
- The lid seals down onto the box on a compression gasket around the full perimeter. Any lid distortion or lift geometry drift means one section stops compressing and takes water in every storm.
- Canvas zipper and window failure
- Zippers and vinyl windows age faster than the fabric itself. Both are replaceable as components on most panels, which is far less expensive than full canvas replacement when the fabric is still sound.
What Pop Up Repair Costs
Body and paint labor is $210 per hour, mechanical and electrical is $260 per hour and diagnostics are $285 per hour with a one hour minimum credited to the repair. A full lift system service with four new cables, pulley replacement and geometry setting typically runs $900 to $2,600. A bunk end deck replacement runs $800 to $2,800 per end depending on how much header framing has to be rebuilt.
Roof lid repair runs from a few hundred dollars for a contained crack to several thousand for a lid with a compromised core and a deformed A/C opening. Canvas work varies enormously by model and availability. On a folding camper more than fifteen years old, we will tell you when the accumulated repair number exceeds market value. These units are inexpensive to buy and that reality has to be part of the conversation.

Questions We Get Asked
One lift cable broke. Can you just replace that one?
We will not, and here is why. The other three have the same age, the same duty cycle and the same hidden fatigue at the pulley bends. Replacing one leaves you with three cables about to fail on a system where a single failure racks the lid and bends a corner post. We replace all four as a set and inspect every pulley and the winch brake at the same time.
My bunk end sags at the outer corner. What is going on?
The plywood deck has rotted at its cut edge where the canvas seals against it. Water wicks into exposed end grain and the deck softens from the outside in with the mattress hiding it. We replace the deck with exterior grade material, seal every cut edge, and rebuild the header framing if it is wet as well.
Is my old pop up worth repairing?
Sometimes not. A twenty year old folding camper that needs canvas, both bunk decks and a lid repair can easily exceed its market value in labor alone. We give you an itemized number and let you decide. We would rather have that conversation at the estimate than after you have committed to a rebuild.
Do you replace canvas or do I need a canvas specialist?
We handle canvas here, including tears, zipper replacement and vinyl window replacement, plus full panel replacement where a manufacturer still supplies material. Where nothing is available for the model, panels can be fabricated to pattern. All of it is done in shop at Yorba Linda, about 45 minutes from San Clemente.
