A Crack Leaving a Window Corner at 45 Degrees

Short answer

A crack radiating at 45 degrees from a window corner is stress relief, not weathering. The opening is flexing, and filling the crack fixes nothing.

Cracks running diagonally from the corner of a window or door opening are stress relief in the gelcoat caused by flexing of the opening. Surface crazing looks like fine random webbing across a whole panel. The first is structural and the second is weathering, and they need different repairs.

Somebody notices a hairline crack leaving the lower corner of a window and running out into the sidewall at a diagonal, maybe three inches long. It looks trivial. It is one line in the surface of a panel that is otherwise perfect. Then a season later it is five inches and there is a second one at the opposite corner, and now the owner is looking at a paint quote.

A paint quote is the wrong document. That crack is not a coating problem. Any opening cut into a stressed panel concentrates load at its corners, and a corner that has been loaded past the strain limit of the gelcoat relieves that strain by cracking, always at roughly 45 degrees to the edges of the opening because that is the direction of maximum shear. The crack is the panel telling you the opening is moving.

The useful work is figuring out why it moves, because filling and refinishing a stress crack without addressing the flex produces the same crack in the same place, usually within two seasons and often through fresh paint. Three Kinds of Crack and How Each One Looks

Stress cracks radiate. They start at a corner, an edge or a fastener and run outward in a straight or gently curved line at roughly 45 degrees to the stress axis. They are usually few in number, they have definite ends, and they grow over time. Around a window you commonly see one at a bottom corner first, then a matching one at the opposite corner as load redistributes.

Crazing is different. Fine, shallow, random webbing spread across an area with no clear origin and no directional bias, looking a little like dried mud. Crazing is a surface phenomenon caused by UV degradation and thermal cycling embrittling the gelcoat, and in southern California it appears on the sun facing side of coaches well before the shade side. It is cosmetic until it deepens enough to reach the laminate.

Impact cracks star. Multiple short cracks radiating from a single point, often with a small depression at the center where something struck. Those are localized, they do not grow, and they are a straightforward repair. Telling these three apart takes about thirty seconds once you know what you are looking at, and it determines everything about the repair.

Is the Crack Only in the Gelcoat

Gelcoat on an RV sidewall is thin, typically in the range of 15 to 25 thousandths of an inch, and it is more brittle than the laminate under it. Many stress cracks are confined to that layer. Some have propagated into the laminate, and that distinction changes the repair from cosmetic to structural.

The field test is a dye penetrant. Clean the area, apply a penetrating dye, wipe the surface and look at what remains in the crack. A gelcoat only crack holds a thin fine line. A crack that has entered the laminate holds dye in a wider band and frequently shows dye emerging at points along its length where it has followed the glass weave. It is a five dollar test and it is definitive enough to plan from.

The second test is flex. With the coach on level ground, have someone press the panel firmly adjacent to the crack while you watch the crack under raking light. A crack that opens and closes visibly under hand pressure has separated the laminate and the panel has lost stiffness locally. A crack that does not move under hand pressure but grows season over season is being driven by a much larger load, which is usually frame or chassis related rather than panel related.

What Is Actually Making the Opening Flex

Four common causes and they are not equally serious. First and most benign: the window opening was cut without adequate framing around it, which was more common on lower cost builds and on aftermarket window installations. The panel simply lacks stiffness at that corner and always has. These cracks tend to appear early in the life of the coach and then stabilize.

Second: substrate softening from a leak at that very window. Water past the butyl softens the luan behind the frame, the frame loses its clamping support, the corner loses stiffness, and the panel cracks. This is common and it is the reason a stress crack at a window corner should always trigger a moisture check before anything else. If the substrate is wet, the crack is a symptom of a water job.

Third: frame or chassis deflection. On travel trailers and fifth wheels with long unsupported spans, frame sag loads the sidewall in bending and the openings crack at their corners. On motorhomes, a coach that has been jacked at an unsupported point, or that has taken a hard suspension event, does the same. Fourth: prior collision damage that was repaired cosmetically without correcting the structure, which is why I always ask about impact history when a crack pattern looks symmetric across a wall.

What a Repair That Holds Actually Involves

Address the cause first. If the substrate is wet, that is the job and the crack is incidental to it. If the frame has sagged, the frame gets corrected. If the opening lacks framing, framing gets added from inside where the interior finish allows. Skipping this step is the single reason stress crack repairs fail, and they fail visibly, through new paint, which is the most annoying possible outcome.

Then the crack itself. Stop drilling at the crack tip is a legitimate technique borrowed from aircraft work: a small hole at the very end of the crack removes the sharp tip that concentrates stress and stops propagation while the structural work is planned. It is a holding measure, not a repair, and the hole gets filled during the actual repair.

The repair is to open the crack into a V with a die grinder, grinding well past the visible ends, back to sound material. If the laminate is involved, the back side gets a glass reinforcement patch where access allows. Then the V is filled with matching resin or laminating filler in layers, faired flush, and refinished. Fiberglass repair runs $500 to $12,000 and refinishing is often the larger share, because a crack in the middle of a panel means refinishing the panel and blending into its neighbors.

Cost Bands and Whether It Can Wait

A single short gelcoat only crack at a window corner with no moisture and no frame involvement is a modest repair, and grouping it with any other cosmetic work on the same panel saves the refinish setup twice. Body and paint labor bills at $210 per hour, paint supplies at $55 per hour times paint hours, and the refinish arithmetic dominates on any coach with a metallic or multi color scheme.

A crack with substrate involvement is a water damage job and it does not wait, because the affected area grows. Water damage repair runs $750 to $15,000 and beyond, and delamination repair $1,500 to $20,000. The crack is the least expensive part of that conversation.

A crack driven by frame deflection also does not wait, for a different reason. Frame and structural work runs $750 to $20,000 and up, and a sagging frame progressively loads other things: slide openings that go out of square, doors that stop latching, and eventually the slide mechanisms themselves. That progression is expensive and it is entirely avoidable if the crack gets read correctly the first time.
