## Summary

Cargo trailers are aluminum skin over steel or aluminum tube. Failures show at the roof seam, the ramp door spring and every screw line that has backed out.

An enclosed cargo trailer is the simplest structure we work on and that simplicity is exactly why it fails in predictable ways. A steel or aluminum tube frame with vertical posts on 16 or 24 inch centers, roof bows across the top, a one piece aluminum roof sheet, and flat or screwless aluminum side skins fastened to the posts. There is no lamination, no insulation on most units and very little redundancy. When a fastener line backs out or a seam opens, water goes straight in.

These trailers also work for a living. Contractors, race teams, mobile businesses and landscapers load them heavy, back them into tight spaces, and put thousands of miles on them without ever looking at the roof. We see the results daily: peeled roof edges from a low overhang, torn skins from a post contact, ramp doors that will not lift because the spring is done, and floors rotted from years of wet gear. All of it is repairable and most of it is cheaper to address early.

## Skin Panels, Posts and Frame Structure

Side skins are either screwed sheets with a visible fastener line at every post, or bonded screwless panels on higher end trailers. Screwed skins are easy to repair panel by panel and they leak at the fastener line as the screws work loose. Screwless panels look better and are bonded to the posts, which means damage repair requires cutting a panel out at post centerlines and bonding in a replacement rather than swapping a screwed sheet.

Behind the skin, vertical posts carry the roof bows and tie the sidewall to the frame. An impact that dents a skin has usually also bent the post behind it, and a new skin over a bent post telegraphs the bend under any raking light. Our approach on a side impact is to remove the skin, straighten or replace the affected posts and bows, then fit new skin with the original fastener pattern or a proper bonded joint depending on construction.

- **Screwed versus screwless skins:** Screwed sheets are replaced whole from seam to seam with a new fastener line. Screwless bonded panels are cut at post centerlines and rebonded, which is a different labor and material picture entirely.
- **Vertical post condition:** Posts behind the skin carry the roof bows. A bent post shows through a new skin panel in any raking light, so posts get straightened or replaced before new material goes on.
- **Roof bow spacing and sag:** Roof bows spanning the width hold the one piece roof sheet flat. A collapsed bow from a snow load or a low overhang lets the roof sheet pond water, which then finds the seam.
- **Frame crossmembers and floor support:** Crossmembers under the floor carry point loads from wheeled equipment. Bent or corroded crossmembers let the floor flex, which loosens every fastener along the wall to floor joint.

## Roofs, Seams and Where Water Enters

Most enclosed trailers use a single aluminum roof sheet that runs the full length, lapped over the front and rear headers and clamped or screwed at the sides under a trim rail with sealant. It is a good system when it is intact and it has three weak points: the front lap, the rear lap and the side trim rail. Low overhang strikes peel the front edge. Backing into a dock or a tree branch tears the rear. And the trim rail sealant simply ages out.

What owners see is a wet patch on the floor or rusted gear, and they usually blame the door. We find the source with a controlled water test in sections, starting at the roof edges and working down. Repair may be resealing the trim rail properly after removing the old material, patching a torn section with a bonded overlay, or replacing the roof sheet entirely. A roof sheet replacement on a typical 20 foot enclosed trailer is a full day job for two people and it is the correct answer more often than owners expect.

## Ramp Doors, Barn Doors and Hardware

A rear ramp door on a cargo trailer runs on a hinge line at the bottom and uses a torsion spring assembly along the top of the opening to counterbalance the weight. When the spring loses tension or a cable parts, the door becomes a two person lift and the hinge line takes the abuse of being dropped rather than lowered. Springs are a wear item with a defined cycle life, and replacing one on a trailer that is used daily is routine maintenance rather than a repair.

Barn doors on the rear or the curb side have their own list: hinge pin wear, door frame racking from a loaded trailer flexing, cam bar hardware that no longer engages the header and footer, and seal failure along the center. Most of those trace back to a frame that has flexed enough for the opening to lose square. We check the opening before adjusting hardware, because hardware adjusted to a racked opening simply moves the problem.

- **Torsion spring and cable assembly:** The counterbalance spring above the ramp opening has a defined cycle life. A parted cable or a spring that has lost tension turns the door into a dropped weight that hammers the hinge line.
- **Ramp hinge and transition flap:** The hinge line plus the folding transition flap take every wheel load driven into the trailer. Bent hinge sections and a torn flap hinge are common on trailers hauling equipment daily.
- **Cam bar hardware on barn doors:** Cam bars lock the door top and bottom into header and footer keepers. A racked opening means one end no longer engages, and forcing it bends the bar and elongates the keeper.
- **Rear opening squareness:** A flexed frame racks the rear opening, and every door hardware complaint follows from that. Squaring the opening comes before adjusting or replacing any latch or seal.

## What Cargo Trailer Repair Costs

Body and paint labor is $210 per hour, mechanical and electrical is $260 per hour and diagnostics are $285 per hour with a one hour minimum credited to the repair. A single side skin panel replacement with post straightening typically runs $700 to $2,400. A full roof sheet replacement on a 20 foot enclosed trailer runs $2,800 to $6,500. Ramp door spring and cable service runs $450 to $1,400.

These are working assets, so the calculus is different from a recreational trailer. Downtime costs money and a trailer that is out of service is a business problem. ## Questions

### My cargo trailer leaks but the doors seal fine. Where is it coming from?

Almost always the roof edges. The one piece roof sheet laps at the front and rear headers and clamps under a side trim rail with sealant that ages out. Water enters at the edge and runs down inside the skin to the floor. We find it with a controlled water test in sections rather than resealing everything and hoping.

### Can you replace just the damaged skin panel?

Yes, and how depends on construction. Screwed sheets get replaced whole from seam to seam with a new fastener line. ### My ramp door is suddenly very heavy. Is the door damaged?

Usually not. The torsion spring above the opening has lost tension or a cable has parted, so the counterbalance is gone and you are lifting the full door weight. That is a wear item with a defined cycle life. We replace the spring and cables together and inspect the hinge line for damage from the door being dropped.
