Heavy truck body work sits in a gap that costs fleets real money. Auto body shops do not have the bay height, the booth length or the pulling equipment for a sleeper cab and a set of frame rails. Diesel shops are excellent at mechanical work and generally do not want to touch fiberglass, composite hoods, aluminum skin or paint matching across a 70 inch sleeper. A 35,000 square foot building set up for 45 foot motorhomes turns out to be almost exactly the right facility for tractor bodies.

Our scope is body, paint, structural repair and equipment installation. We do not do engine, after-treatment, transmission, differential or clutch work, and we do not perform DOT annual inspections or issue inspection reports. When a hard front end hit damages both scopes at once, which is most of the time, we repair the cab, hood, fairings and frame section and hand your diesel provider photographs and measurements so nobody pays twice for the same diagnosis.

The shop is at 23281 La Palma Ave in Yorba Linda, about 45 minutes north of San Clemente on the I-5 or the 73. We work with owner operators and with fleets running the coastal corridor. All work is in shop. We do not run mobile or roadside service, because frame measurement and pulling requires a fixed setup and a level floor.

## Sleeper Cab Damage Is a Structure Problem, Not a Panel Problem

A modern sleeper cab is a welded and bonded shell, usually aluminum on the premium platforms and steel or a mix on others, mounted to the frame on air or rubber isolators. The sleeper section is structurally continuous with the cab on most designs, which means it is carrying load rather than hanging off the back. Add a raised roof and the whole assembly gets taller and more sensitive to twist. When a cab takes a hit, the energy goes through the shell and into the mounts, and the mounts transfer it into the rails.

That is why the first thing we do on a cab hit is measure, not disassemble panels. Door apertures on a tractor are the fastest indicator of shell distortion, exactly the way they are on a van, and windshield opening dimensions come second. If the apertures changed, the shell moved, and putting new panels on a moved shell produces a truck with doors that never seal, a windshield that leaks and interior trim that will not sit down. Pulling the shell back to specification comes first.

The other detail specific to sleepers is the interior. A sleeper has cabinetry, bunk structure, an inverter, an auxiliary power unit on many trucks, refrigeration, wiring for all of it, and a headliner that has to come out to reach the roof structure. That teardown is real labor and it belongs on the estimate as its own line rather than buried in a panel operation. It is also where we find water damage that predates the collision, which we document separately so it does not get argued about later.

- **Cab mount isolators:** Air or rubber isolators tie the cab shell to the rails. A hard hit compresses or shears them, and a cab reinstalled on damaged mounts will never sit level or seal at the doors.
- **Door and windshield aperture measurement:** Aperture dimensions are the fastest tell that a shell has moved. They get measured before panel work is planned and verified again before refinish and glass installation.
- **Sleeper interior teardown:** Cabinetry, bunk structure, headliner, inverter and auxiliary power unit wiring all come out to reach the shell. That labor is written as its own line rather than hidden inside a panel operation.
- **Pre-existing water damage:** Sleeper roof and vent leaks are extremely common and get discovered during teardown. We document them separately from collision damage so responsibility is clear on the claim.

## Composite Hoods and Fairings: Repair Versus Replace

The hood on a conventional tractor is a large fiberglass or sheet molded compound assembly, often with a steel or aluminum reinforcing frame bonded inside it, hinged at the front and latched at the cowl. New hoods are expensive and lead times are unpredictable, so the repair versus replace decision has real money in it. Our rule is straightforward: if the reinforcing structure inside the hood is intact and the damage is in the shell, it is repairable. If the internal frame is broken or the mounting points have torn out, replacement is usually the honest answer.

Fairings are a different calculation because they are non structural and they get damaged constantly. Chassis fairings scrape curbs and tire debris. Roof fairings crack at the mounting brackets from vibration rather than impact. Side extenders get caught by trailers during hard turns. Most of that is repairable by laminating from behind, rebuilding the mounting boss, and refinishing. Replacing a fairing that could have been laminated is one of the most common ways money gets wasted on a heavy truck estimate.

The part that is genuinely difficult is paint. A tractor cab is a large area with metallic and pearl finishes on modern trucks, and a hood that is repaired and refinished has to match a cab that has been in the sun for six years. We read the adjacent panel with a spectrophotometer, spray out cards and check them in the light the truck lives in, then decide honestly whether the job is a blend into the cab or a refinish of the cab and hood together. Telling an owner that after the booth time is spent is not acceptable.

- **Internal hood reinforcement:** The bonded frame inside a composite hood is what determines repairability. Intact frame with shell damage means repair. Broken frame or torn mounting points usually means replacement.
- **Fairing lamination from behind:** Chassis and roof fairings are non structural and repairable by laminating from the back side and rebuilding the mounting boss. Replacing a repairable fairing is a common way to waste money.
- **Mounting bracket fatigue:** Roof fairing cracks usually start at brackets from vibration, not impact. Repairing the crack without addressing the bracket produces the same crack in the same place next year.
- **Metallic and pearl matching:** Modern tractor finishes are metallic or pearl over a large area. We spray out and check cards before committing, then state plainly whether the job blends or requires refinishing cab and hood together.

## Frame Rail Straightening and Where the Limits Are

Heavy truck frame rails are heat treated steel channel, and the manufacturers publish what may and may not be done to them. Cold straightening within defined limits is acceptable on many rails. Heating a rail to straighten it generally is not, because it changes the heat treatment and the rail will not perform the same way again. Welding across a rail flange is prohibited on most platforms. Drilling in the flange is prohibited. Those are not shop preferences, they are published constraints, and a shop that ignores them hands you a truck with a compromised rail.

So the honest answer on frame work has three outcomes. Some damage is cold straightened and verified within specification. Some damage requires a rail section replacement or a full rail replacement using the manufacturer approved method, splice location and fastener pattern. And some damage takes a rail past the point where any published repair applies, which means replacement or a total loss conversation. We measure, we tell you which of those three you are in, and we put the measurements in writing.

Measurement is the part that separates a real frame repair from a guess. We set up on the rails at fixed reference points, check diagonals, check rail height and width at multiple stations, and check for twist and sag along the length. Crossmembers get inspected because a rail rarely moves without loading its crossmembers, and cracked crossmember gussets are a very common secondary finding after a hard hit. Every number goes in the file with the before and after values.

- **Cold straightening within limits:** Cold correction is acceptable on many rails within published limits. Heating a heat treated rail to straighten it changes its properties permanently and is not an approved method.
- **No welding or drilling in the flange:** Most manufacturers prohibit welding across or drilling into a rail flange. Those are published constraints, not shop preferences, and ignoring them leaves a rail that behaves unpredictably.
- **Approved splice and reinforcement methods:** Section replacement uses the manufacturer specified splice location, fastener pattern and reinforcement. Improvised splices are the most common serious defect we find on previously repaired trucks.
- **Crossmember and gusset inspection:** A rail rarely moves without loading its crossmembers. Cracked gussets are a routine secondary finding after a hard hit and get repaired as part of restoring the frame, not as an extra.

## DOT Considerations Around a Body Repair

We need to be precise here because it affects your operation. We do not perform DOT annual inspections and we do not issue inspection reports. What we do is make sure that nothing we touched leaves the truck out of compliance on the items that fall inside a body repair. That means lighting is restored to its original positions and functions, reflective conspicuity markings are replaced to the required pattern and placement where a repair disturbed them, mud flaps and splash guards go back, and mirrors are reinstalled with correct field of view.

The other side of it is documentation. If a truck came in with a frame issue and we corrected it, you get the measurement record showing before and after values, the method used, and photographs. If we found something outside our scope, such as a cracked steering component or a damaged air line, it goes in the report in writing with a photograph so your diesel provider can act on it and so you have a record of when it was identified.

Downtime is the real cost on a tractor, and we plan around it explicitly. We confirm parts are physically in the building before the truck comes off the road wherever the damage allows it, we give a written in and out date at authorization, and on multi unit fleet work we sequence trucks so you are down one at a time. A truck sitting in a shop waiting for a hood is not a repair strategy.

## What Semi Truck Body and Structural Repair Costs

Body and paint labor is $210 per hour, mechanical and electrical is $260 per hour and diagnostics are $285 per hour with a one hour minimum credited against an authorized repair. Detail is $95 per hour. Paint supplies are $55 per paint hour, body supplies $5 per body hour, and hazmat is $45 flat where applicable. Parts carry 100 percent markup at or under $100 and 35 percent over $100. Jobs over $2,000 take a 50 percent deposit at authorization and jobs over $10,000 take another 25 percent when parts arrive.

Real bands: sleeper cab collision repair runs $3,500 to $90,000 and up depending on how far the shell and mounts moved. Hood, fairing and composite panel repair runs $1,200 to $16,000 and up. That is a better conversation to have on day three than on day thirty.

## Process

1. **Intake and measurement setup** (Days 1 to 2). The truck goes on a level setup and the rails and cab shell are measured at fixed reference points. Diagonals, rail height and width, twist and aperture dimensions all get recorded.
2. **Teardown and scope determination** (Days 2 to 5). Bolt-on panels and the sleeper interior come out so the shell, mounts and crossmembers can be inspected. We determine which of the three frame outcomes applies and put it in writing.
3. **Estimate, supplement and parts** (Days 5 to 9). Scope goes to your carrier or fleet manager with photographs and measurement records attached. Hoods, rails and cab panels are ordered immediately given their lead times.
4. **Structural correction and panel work** (Weeks 2 to 6). Rails are cold straightened within limits or sectioned by the approved method, crossmembers and gussets are repaired, the shell is pulled to specification, and panels go on afterward.
5. **Refinish, reassembly and documentation** (Weeks 4 to 9). Refinish is sprayed with spray-out verification, the sleeper interior and all bolt-on content is reinstalled, lighting and conspicuity markings are restored, and the measurement file goes with the truck.
