# Travel Trailer Repair for San Clemente Owners

## Summary

Travel trailers are built light and they show it. Frame flex, front cap seam failure and roof edge leaks account for most of what we repair. Costs start around $750.

A travel trailer is the most weight sensitive product in the RV industry, and every design decision reflects that. The frame is a light steel I-beam or box assembly with bolted or welded outriggers. The walls are either laminated fiberglass over foam and aluminum studs, or aluminum sheet screwed over a wood or aluminum stud wall. The roof is a single membrane sheet clamped at the edges. Nothing is overbuilt, because every pound costs tow rating. That is a reasonable engineering tradeoff and it is also why these units need attention.

The failures follow the design. Frames flex more than owners expect, particularly on longer trailers with big slides and heavy tanks placed behind the axles. Laminated walls separate at the openings. The roof edge, where the membrane is clamped under a screwed extruded rail with butyl behind it, is the single most common water entry point on the whole vehicle. We see the same handful of problems on units from every manufacturer, and the repair approach depends on which wall construction you have.

## Frame Flex, Sag and Impact Damage

Trailer frames are built from steel I-beam main rails with cross members and outriggers carrying the floor. On longer units the main rails are stepped down forward of the axles to lower the floor, and that step is a stress concentration. Heavy rear kitchens, rear bath layouts or a bike rack on the rear bumper load the back half of the frame as a cantilever. What owners notice is a trailer that no longer sits level, doors that stop latching properly and a slide that starts hanging up.

We check frames with the unit on a level surface, measuring rail height at multiple stations and comparing side to side and to the original design. Where rails have sagged, the correction is reinforcement or replacement of the affected section, not shimming the axles to hide it. Impact damage from a tow accident is a separate exercise: we measure the A-frame and coupler geometry, check for twist in the main rails, and correct before touching anything cosmetic. A tweaked A-frame makes the trailer tow badly forever.

- **Main rail step transition:** Where the I-beam steps down ahead of the axles is the highest stress point in the frame. Cracks and sag start at the step and progress toward the axle hangers under repeated loading.
- **Rear cantilever loading:** Rear kitchens, rear baths and bumper mounted racks put weight behind the last cross member. That load bends the rails downward over time and shows first as a rear end that sits low.
- **A-frame and coupler geometry:** A tow impact bends the A-frame subtly, and the trailer then tracks off center or fights the tow vehicle in crosswinds. It has to be measured against design geometry, not eyeballed.
- **Axle hanger and spring mount welds:** Hangers welded to the main rail take every pothole load. Cracked hanger welds throw alignment out, wear tires on the inside edge and eventually let the axle shift under braking.

## Laminated Versus Stick Built Walls

Laminated walls are a fiberglass or filon skin bonded to luan, then to block foam and aluminum studs, pressed as one panel. They are stiff, light and smooth. They also delaminate, and once the adhesive bond releases, the failure spreads. Stick built walls are aluminum sheet screwed over studs with insulation between. They do not delaminate, but the aluminum dents easily, the screws back out and the seams rely on sealant that fails on schedule. Neither construction is better. They just fail differently and need different repairs.

On a laminated wall, small contained separations can be repaired by drilling access points and vacuum injecting structural adhesive, then clamping until cure. Large areas, or any area where the luan has gone soft from water, require cutting out and replacing the section. On a stick built wall, damaged skin panels get replaced whole from seam to seam rather than patched, because a patch in the middle of a panel will always show and will always be a leak candidate.

## Roof Membranes, Front Caps and Where Water Gets In

The roof membrane on a travel trailer is EPDM, TPO or a bonded fiberglass panel, and it terminates at the sidewalls under a screwed extruded rail with butyl tape behind it. Those screws work loose over years of flex, the butyl extrudes and hardens, and water goes into the wall cavity. It does not drip inside. It runs down the studs, wets the bottom plate and the floor edge, and the owner finds out when the floor gets soft near the wall. Every one of those units could have been caught with an annual seal inspection.

Front caps are the other pressure point. Most modern trailers have a molded fiberglass front cap bonded and screwed to the sidewalls and roof, with a sealed seam all the way around. Rock and debris impact at highway speed chips it, water gets into the chip, and freeze cycles or just repeated heating spread the damage. Cap replacement is available on current models and is often unobtainable on units more than eight or ten years old, in which case we repair the original with laid glass and refinish it.

- **Roof edge termination rail:** The extruded rail that clamps the membrane to the sidewall is screwed every few inches with butyl behind it. This is the number one water entry path on travel trailers and it is entirely a maintenance failure.
- **Slide roof and topper:** Slide roofs are separate small membranes with their own seals and a fabric topper above. Debris on the slide roof retracts into the opening and tears the wiper seal, which then leaks into the slide floor.
- **Front cap seam:** The bonded and sealed joint between the molded cap and the sidewalls opens at the upper radius first. Water runs behind the cap and shows up at the front overhead cabinet or the bunk floor.
- **Sidewall penetration cluster:** Refrigerator vent, water heater door, city water inlet and cable ports are all cut through the wall in one area. Any one of them leaking wets the same section of framing and the source is hard to isolate.

## What Travel Trailer Repair Costs

Body and paint labor is $210 per hour, mechanical and electrical is $260 per hour and diagnostics are $285 per hour with a one hour minimum credited to the repair. A roof membrane replacement on a typical 28 foot trailer, including decking replacement where soft, runs $3,500 to $18,000 and up. Delamination repair runs $1,500 to $20,000 and up. Water damage and subfloor work runs $750 to $15,000 and up.

The honest financial conversation on a travel trailer is that repair cost can approach unit value quickly. A ten year old trailer with a soft floor across the entire street side, a delaminated wall and a failed roof edge is often not worth rebuilding. We will tell you that. We would rather give you a real number and have you decide than write a $22,000 estimate against a $14,000 trailer and let you find out later.

## Questions

### My floor is soft along the wall. How far does that usually go?

Further than the soft spot. Water reaching the floor edge came in higher up, usually at the roof termination rail or a sidewall penetration, and it wet the bottom plate and framing on the way down. We pull flooring and open the wall base to map the real boundary before quoting. Repairs run $750 to $15,000 and up depending on how much floor and framing has to come out.

### Can you replace a front cap on an older trailer?

If the manufacturer still supplies it, yes. On units older than about eight to ten years the molded cap is usually discontinued. In that case we repair the original by grinding back to sound laminate, laying in glass cloth, rebuilding the contour and refinishing. On badly damaged caps we can also mold a replacement section, which is more expensive but produces a correct shape.

### Is my trailer worth repairing?

Sometimes not, and we will say so. A ten year old trailer with a delaminated wall, a failed roof edge and a soft floor across one side can easily exceed its own market value in repair cost. We give you a real number and let you decide. That is a more useful conversation than an optimistic estimate followed by supplements.
