## Summary

Scope has to come first on a bus, because it is the question that matters most to the person reading this. We do body repair, paint and refinish, structural repair and equipment installation. We do not perform engine, after-treatment, transmission or driveline work. We do not perform DOT or California Highway Patrol inspections, we do not issue inspection reports, and we do not certify a bus as compliant with any standard. Those are functions of the authority and of your inspection provider, and we will not imply otherwise.

What we are is a 35,000 square foot facility with bays and a booth sized for 45 foot coaches, which means a 40 foot transit bus or a conventional school bus body fits inside without creative parking. We repair the sheet metal, the riveted panel skins, the rub rails, the emergency exit frames, the roof hatch openings, the wheelchair lift structure, the floor and the paint. On skoolie conversions we do the structural work that a conversion needs and we do it with an RV shop understanding of where water will go.

Buses fail differently than private vehicles because their duty cycle is brutal and repetitive. A transit bus opens and closes its doors hundreds of times a day. A school bus loads and unloads at the same two points thousands of times a year. That produces fatigue cracking at load paths and mounting points rather than the impact damage that dominates consumer collision work. The shop is at 23281 La Palma Ave in Yorba Linda, about 45 minutes north of San Clemente on the I-5 or the 73.

## Riveted Panel Skins, Rub Rails and Section Replacement

A conventional bus body is a steel or aluminum cage with skin panels riveted to it, and the skin is structural. It resists twist across the length of the body, and the rub rails running horizontally along the sides are both impact protection and stiffening members. That construction is genuinely good news for repair cost, because it means damage can be repaired by removing and replacing a panel section between structural members rather than by replacing an entire side.

Section replacement on a riveted bus body is a defined process. The damaged skin comes off, the cage members behind it get inspected and straightened or replaced, new skin is cut to fit between members, and it gets riveted with the correct fastener type and spacing and sealed at the laps. Done properly, the repaired section carries the same load as the original. Done as a filler and paint repair, the body is measurably softer at that point, and the softness shows up over time as cracking at the panel edges and rivet lines.

Rub rails are the piece fleets most often defer, and it is usually the wrong call. A rub rail is doing real stiffening work and real impact absorption, and once a section is crushed it stops doing either. The next contact goes into the skin and the cage behind it. Rail sections are individually replaceable and comparatively inexpensive, and replacing a crushed section is one of the highest return repairs on a bus body. On school buses the rails also line up with specific body positions, so replacement sections have to match the existing profile rather than approximate it.

- **Skin as a structural member:** Riveted skin resists twist across the whole body. Repairing a dented panel with filler leaves the body softer exactly where it was damaged, and cracking later appears at panel edges and rivet lines.
- **Panel section replacement:** Skin can be replaced between cage members rather than as a full side, provided the new section is riveted with correct fastener type and spacing and the laps are properly sealed.
- **Cage member inspection:** Once the skin is off, the vertical and horizontal cage members get inspected, straightened or replaced. Riveting new skin over a bent member reproduces the deformation in the new panel.
- **Rub rail profile matching:** Rail sections are individually replaceable and are doing stiffening work. Replacements must match the existing profile and position rather than approximate it, or the rail no longer stiffens or protects.

## Emergency Exit Frames and Roof Hatch Openings

An emergency exit, whether a rear door, a side exit or a roof hatch, is a hole cut in a structural surface with a reinforcing frame welded around it. That frame is what carries the load the missing skin used to carry, and it also has to hold the exit hardware in a position where the exit operates correctly. When the frame distorts, from a collision, from body twist over years of service, or from corrosion at the bottom edge, the exit either binds or the seal stops making contact.

The corrosion pattern is worth calling out because it is so consistent. Water enters at the top of an exit seal, runs down inside the frame, and sits at the bottom corners. Rust starts inside the frame section and works outward, exactly the way it does in a van rocker, so the first visible sign is bubbling at the lower corners of the opening long after the metal inside is compromised. Repairing that from outside is not a repair. The frame section gets cut out, new material goes in, and the interior of the section gets treated.

We repair exit frames, replace hatch frames, straighten distorted openings and restore the seal contact surface so the exit closes and seals on geometry. What we do not do is certify the exit. We will not tell you a rebuilt exit meets a standard, and we will not sign anything saying it does. We repair the structure to the original geometry and dimensions, we document what we did with photographs and measurements, and your inspection authority makes the compliance determination. That line is not negotiable and any shop that offers to blur it is doing you no favors.

- **Reinforcing frame around the opening:** The welded frame carries the load the cut-out skin no longer carries and positions the exit hardware. Distortion there makes an exit bind or stops the seal making even contact.
- **Lower corner corrosion inside the frame:** Water runs down inside the frame section and sits in the bottom corners. Rust starts inside, so visible bubbling at the lower corners means the metal in the section is already compromised.
- **Seal contact surface restoration:** A distorted opening will not seal no matter how new the gasket is. We restore the contact surface to the original geometry before any seal goes in, and we say so before you buy a gasket.
- **No certification claim:** We restore structure to original geometry and document it with photographs and measurements. We do not certify compliance with any standard and we do not sign inspection documents.

## Wheelchair Lift Structure and Floor Reinforcement

A wheelchair lift is one of the highest cycle, highest load pieces of structure on a bus. Every cycle puts a cantilevered load on a mounting frame that ties into the floor structure and often into the body cage and the chassis. On a paratransit or school bus doing multiple lift cycles per route, that mounting frame sees more fatigue loading than almost anything else on the vehicle. Cracking at the mounting welds and at the floor structure around the lift opening is common, and it is progressive.

The symptoms come from the floor before they come from the lift. The floor around the lift opening starts to feel soft or to flex visibly under load. The lift no longer sits level in the stowed position. The threshold plate at the door opening starts moving. Any of those means the structure around the lift needs to be opened up and inspected, not that the lift needs adjustment. Water is often a compounding factor, because the door opening and the lift well are where water gets in and sits on the floor structure.

Our work here is structural: repairing or replacing the lift mounting frame, rebuilding floor structure and subfloor around the opening, restoring the threshold, and correcting corrosion in the well. We reconnect the lift and we verify that it sits level and operates through its travel. What we do not do is service the lift mechanism internally or certify the installation. Internal hydraulic, electrical and control service belongs at a lift service provider, and the compliance determination belongs at your inspection authority.

## Skoolie Conversions and Converted Bus Structure

A skoolie is a bus with a house built inside it, and the conversion questions are the same ones we deal with on camper vans, just at a larger scale. The most common structural work we do on converted buses is roof raises and roof penetrations. A roof raise cuts the body cage horizontally all the way around, which removes the continuity of every vertical member at once, and the strength of the result depends entirely on how the splice was engineered and executed. We inspect existing raises, we repair bad ones, and we do the structural work on new ones.

Roof penetrations on a converted bus are a bigger problem than on a van simply because there are more of them and the roof is larger and flatter. Fans, vents, solar arrays, air conditioners and cable glands all sit on a surface that collects water rather than shedding it. Water that gets in runs along a roof bow and shows up at an interior panel seam somewhere else entirely. We locate entries by water testing zone by zone with interior panels down rather than by resealing everything.

The other thing worth saying about skoolies is documentation. A converted bus with a $60,000 build inside it has the same claim problem a camper van has: the chassis value is easy to look up and the build is invisible unless somebody documents it. We write chassis scope and conversion scope separately on the estimate, with measured photographs of the build attached, so an adjuster is looking at the whole vehicle rather than a used bus.

- **Roof raise splice quality:** A raise cuts every vertical cage member at once. The result is only as strong as the splice design and execution, so existing raises get inspected and poor ones get rebuilt properly.
- **Roof penetration count:** Converted bus roofs carry fans, vents, solar, air conditioning and cable glands on a large flat surface that holds water. Leaks appear far from the entry, so we water test zone by zone.
- **Floor and wheel well corrosion:** Original bus floors are plywood over steel and frequently rotten at the wheel wells and rear before a conversion ever begins. We probe the floor and report what is under the new finish flooring.
- **Two-scope documentation:** Chassis scope and conversion scope are written separately with measured photographs, so a build worth tens of thousands is visible on the claim instead of being valued at zero.

## What Bus Body Repair Costs

Body and paint labor is $210 per hour, mechanical and electrical is $260 per hour and diagnostics are $285 per hour with a one hour minimum credited against an authorized repair. Detail is $95 per hour. Paint supplies are $55 per paint hour, body supplies $5 per body hour, and hazmat is $45 flat where applicable. Parts carry 100 percent markup at or under $100 and 35 percent over $100. Jobs over $2,000 take a 50 percent deposit at authorization and jobs over $10,000 take another 25 percent when parts arrive.

## Process

1. **Intake, survey and scope boundary** (Days 1 to 2). We sound the panels, probe the floor, measure the exit openings and inspect lift structure, then state in writing what is in our scope and what belongs at your inspection or lift provider.
2. **Teardown and structural inspection** (Days 2 to 5). Skin, interior panels and floor covering come off in the affected zones so cage members, frames and floor structure can be inspected and photographed rather than estimated.
3. **Written scope for procurement** (Days 5 to 10). Scope is written in the format your purchasing process needs, with photographs attached, and held against a purchase order. Skin material, extrusions and frames are ordered on authorization.
4. **Structural repair and skin replacement** (Weeks 2 to 5). Cage members and frames are repaired, corrosion is cut out and rebuilt, floor structure is restored, and new skin sections are riveted and sealed between members.
5. **Refinish, reassembly and documentation** (Weeks 4 to 8). Refinish is sprayed to the agency standard, lettering and reflective markings are reproduced, exits and lifts are reconnected and operated through travel, and the documentation file goes with the bus.

### Do you certify a bus after you repair an emergency exit?

No. We restore the structure to original geometry and dimensions and we document what we did with photographs and measurements. We do not certify compliance with any standard, we do not sign inspection documents, and we do not perform DOT or Highway Patrol inspections. Your inspection authority makes that determination.

### Can a damaged side panel be repaired without replacing the whole side?

Almost always. Bus skin is riveted between cage members, so a section can be cut out and replaced with the correct fastener type and spacing and sealed at the laps. We inspect and straighten the cage members behind the skin first. Section replacement runs $1,400 to $18,000 and up.

### The floor around my wheelchair lift flexes. Is that the lift?

Usually it is the structure, not the mechanism. Every lift cycle loads the mounting frame and the floor around the opening, and those welds crack progressively. We open the area up, repair the mounting frame and floor structure, restore the threshold and address corrosion in the well. Lift mechanism service belongs at a lift provider.

### Will you work on a school bus conversion with a roof raise?

Yes, and we inspect the raise first. A raise severs every vertical cage member at one height, so the strength depends entirely on the splice design and execution. Poor splices get opened up and rebuilt. We also write the conversion as a separate scope so the build value is visible on a claim.
