## EPDM Rubber Roofs: Behavior and Failure

EPDM is ethylene propylene diene monomer, a synthetic rubber sheet bonded to the roof decking with adhesive. Its great virtue is that it stays flexible across a very wide temperature range and tolerates the constant flexing an RV roof deck does over rough pavement. Its visible vice is chalking. ## TPO Roofs: Behavior and Failure

TPO is a thermoplastic polyolefin membrane. It is the material that has largely replaced EPDM on new trailer and fifth wheel production, and there are good reasons for that. It does not chalk, so it stays white and it does not streak the sidewalls. It is more resistant to punctures than EPDM of comparable thickness, and its seams are heat welded, which produces a joint that is effectively part of the sheet rather than a taped overlap.

The failure mode is different and it arrives later. TPO gets brittle with age as plasticizers migrate out of the material, and a brittle membrane cracks rather than tears. Cracks tend to appear first where the membrane is bent over an edge or a radius, which means the termination at the roof edge and the transition onto a raised feature. Once a crack starts in brittle TPO it propagates along the line of stress, and patching brittle material is unreliable because the patch stresses the adjacent membrane.

Sealant compatibility is the practical trap. TPO requires products formulated for TPO. A general lap sealant that works on EPDM may not develop a durable bond, and the failure is insidious because it looks correct for months before the bead lifts at one edge and channels water underneath it. Read the product label for the substrate, not the brand name, and check it every time even if you have used the same product before.

## Fiberglass Roofs: Behavior and Failure

A molded fiberglass roof is a structural laminate rather than a covering. Gelcoat on the outside, chopped strand or woven fiberglass and resin underneath, usually bonded to a foam and framing core. There is no membrane to tear and no field seam to open, which removes the two most common membrane failure modes entirely. It is also the heaviest and most expensive roof to build, which is why it appears mostly on higher end motorhomes and on molded trailers.

Failure is a laminate problem. Gelcoat oxidizes under ultraviolet exposure and goes dull and chalky, which is cosmetic until it is not, because oxidized gelcoat is porous and lets water reach the laminate. ## Aluminum Roofs: Behavior and Failure

Aluminum roofs are sheet metal, lapped and fastened, with sealant at every seam and every fastener. They are common on vintage coaches, on riveted builds like Airstream, and on some truck campers and utility bodies. The metal itself is essentially permanent. What fails is everything holding it together and everything sealing it, which means the maintenance burden is high but the material never needs replacing on a normal ownership timeline.

## Sealant and Coating Compatibility

The rule that prevents most product failures is simple: match the sealant to the substrate, and never use silicone anywhere on an RV roof. Silicone bonds to almost nothing on a roof, degrades under ultraviolet load, and, critically, leaves a residue that prevents any subsequent product from adhering. - **Butyl goes behind:** Butyl tape is the primary seal under a flange. The exterior bead is secondary protection. A flange bedded without butyl will leak no matter how much sealant is on top.

## When to Repair and When to Replace

The decision is usually made by three factors: how much of the membrane is compromised, whether the decking underneath is sound, and whether the coach has enough remaining life to justify the spend. A membrane with isolated damage over sound decking is a repair, every time. A membrane that has thinned across the whole field, or a roof where the decking has softened, is a replacement, and no amount of sealant changes that.
