Every conversion van claim runs into the same structural problem, and it has nothing to do with the van. Estimating systems are built around production vehicles with part numbers. A hand built interior worth $42,000 has no part number, so unless somebody supplies replacement cost documentation, it is invisible. The adjuster is not hiding it. The software genuinely has no field for it, and the photographs in the file usually show a bent rear door rather than the galley behind it.

This job is the fix for that in practice. The van was hit hard enough to move the rear door opening and the floor crossmember, which also loaded the rear of the build: the galley cabinet carcass, the fresh water tank strapping, a rear electrical run and the bed platform mounts. We inventoried the build as components with replacement costs, submitted it with the structural documentation, and the estimate was corrected from $11,840 to $36,649.

## The Loss and the First Estimate

The van was stopped at a light on Imperial Highway when a half ton pickup hit it from behind at roughly 30 miles per hour. Both rear doors were driven in, the driver side rear corner and the lower door opening were pushed forward about 1.9 inches, and the rear bumper and step assembly folded under. Inside, the impact carried through the rear floor into the galley cabinet, splitting the carcass at two joints and shearing the fresh water tank strapping so the tank sat off its cradle.

The owner filed with his carrier and received an estimate for $11,840. It covered both rear doors, the bumper, tail lamps, a rear quarter panel repair and a refinish of the affected panels. It did not cover a single item inside the van, because the vehicle in the estimating system was a 2022 Sprinter 3500 170 EXT cargo van. That is the entire problem in one line. The estimate was internally consistent and it described a vehicle that no longer existed.

## Why the Build Was Missing From the Estimate

When a conversion is titled and insured as a cargo van, the estimating platform pulls a factory build sheet and prices factory parts. Nothing in that workflow prompts an adjuster to ask what is bolted to the floor. Add that the photographs in a typical first notice of loss are all exterior, and the interior simply never enters the file. On this claim the adjuster had never seen inside the van when the estimate was written, and he said so plainly when we called.

## How We Itemized the Build

## The Structural Repair on the Shell

Structural work ran days 20 through 34. The rear door opening was measured against factory specification and pulled back to within 0.1 inches at the diagonals. The driver side rear corner post and the lower door opening reinforcement were both deformed, so the reinforcement was sectioned and replaced with new stock, welded to the manufacturer specification for that joint, and the rear floor crossmember was straightened under measured load. Every weld area was cleaned back to bare steel, epoxy primed and cavity waxed before closing.

Both rear doors were replaced rather than repaired, because a driven in door on a van rarely returns to a sealing surface that holds water out for the life of the vehicle. Hinges and strikers were replaced and adjusted so the doors seal evenly against fresh weatherstrip. The rear quarter panel damage was repaired conventionally, then the rear third of the van was refinished in factory white with a blend into the sliding door area rather than a hard stop at the body line.

## Systems, Sealing and the Real Calendar

Electrical and plumbing work ran days 33 through 40. The rear DC run had been crushed against the crossmember, so it was replaced end to end rather than spliced, with correct gauge and new fusing at the distribution panel. The lithium bank tested within specification and stayed. The fresh water tank cradle was rebuilt and restrapped, the pump lines were pressure tested, and the galley carcass was rebuilt in house in matching birch ply with the original finish reproduced on the visible faces.

Forty six days total. The two doors were a two week order and arrived on day 22, the corner reinforcement stock was in stock locally, and the carrier review took twelve days.
